So I'm sitting there for a little while trying to figure why the choke assembly isn't seating on the bar.  Found the reason.  This jerk-off tab thing.  Stock bar was drilled for it.  I'm assuming it's to keep the assembly in place against the force of choking/turn signal actuation.

The el cheapo bikemaster bars aren't drilled for this tab.  Mmm-kay...

...anyone else have to deal with this lovely problem?

Good day to you!

I cut mine off with a razor knife.  Put the assembly back on and snugged the screws down good and have had no problems.

Out of 4 gs500 bikes, none of mine have those tabs.Cut them out with a razor knife. If they spin on the bars, sand down the edges where the two halves meet.It doesn't take much and I use 600 grit wet dry paper.
PICS are GONE never TO return.

Didn't see the replies...after taking a break and overcoming the delirium of 10 hours straight work on this thing, measured the distance inboard on stock bars where holes were drilled (six and something inches), took that, eyeballed the fore/aft and had at it.  Worked out well enough.  Throttle assembly might be rotated a few mm farther back than choke (eyeball), but in practice this makes absolutely no difference.

All the hard work seems to be done.  All that's left is mounting the horn, refitting the exhaust, and installing the headlight (when it comes).
Good day to you!

Just drill holes for the notches of the controls. I did it for my clip ons. Just takes some trial and error :)

That pin is there in case the screws come lose. It will keep the controls from rotating and sliding around. You did the right thing by drilling the holes. It is a safety issue. Some people just cut them off. That's a personal choice.

After market bars won't have the holes because they don't know what you're putting on the bars. The only way to have the holes pre-drilled would be to buy OEM bars. And yes, even the 89 and European clip ons have the holes pre-drilled in case anyone was wondering.
