i have been battling with tank rust for years.
One night on the ocassional days that im lurking for gs500 spare parts i found piston+rings at a good deal in the local suzuki importer so i decided to purchase them. i stored them and they are patiently waiting for the pending overhaul next to the OEM head gasket i alerady had. Because im cheap i used an aftermarket low quality gasket because it wasnt worth it putting the OEM one without changing piston and rings.

Time went by. Decide to run the GS as the quarantine made me use it less and less and i was starting to feel crazy without  the bike.

Cleaned the carbs entirely and tried to run it, it was rough but somewhat decent. Put the tank. A few days later it was barely idling.

The problem i always had, sooner or later the rust would clog my carbs. My tank was completely ruined, the epoxy coating all cracked.
I could see it in my mind as rivers of rust cracking the epoxy coating, fractures expanding and imagining the metal as a sponge, leaking rusty gas over my motor.

it lasted 2 years.Maybe my application wasnt totally correct, its OK.
At least in that 2 years i only used (and abused a little) with no major problems.

So lurking again the web as i ask myself about what to do with the tank.

Repairing , recoating, soldering it, making a fiber copy.

i searched for prices.
i was honestly very tired with this topic so i started thinking in a new tank even if it wasnt the OEM.
looked in ebay and currently the offer is very poor , ten years ago there were a lot, now they are more expensive and very scarce.
In a lapse of creativity and hope i decided to search in bordering countries.
Thats when i found in Brazil a tank, after many averiguations i decide to take the step.
it was a month till it finally arrived .

i bought it at 130us dollar+ shipping.
The seller was really cooperative.

As a bittersweet ending it has one dent, very minor , no paint affected. waht whe call here "sacabollos" can make it straight again with a suction cup. or i could even try some method.

Now my bike has a gorgeous new tank but my carbs are doing nonsense.
And i cant blame them, they had gunk all over them.

The symptoms seems very strange:
It only starts with choke even after getting somewhat warm, i cant throttle as it dies inmediatly.
But seems like too rich, it stalled with a popping, maybe something is stuck.
i prefer not to break my head and clean them first and the we will see.

I will try to document every step from now on. and make a topic for the carbs.

As i started writing i though about asking advice for the carbs, now im simply accepting this is the life of a 33 year old machine and im happy im one step closer to having the bike of my dreams.
I should post a project topic and use it as a guide.

For anyone reading this , if you have a project , go for it or at least do something for your bike, and ultimately, you.

PICS!!!

It seems now there is no need for pixel dimensions. will test on mobile too.

Tank cap installed.
had to put alot of anti rust spray and now its smooth to open. What could be done to the lock to ensure the mechjanisms stays light and doesnt rust inside, ? spray  lithium grease?

GS marking its territory, it was the bowl test.

harness needs some work. my pickup cover is broken in two pieces, i wil see if someone can tig weld it.

I found the stainless steel bolts, but i dont know if galvanized black is nicer.
Thoughts?
I think they will rust with the first rain.
But i think i will have to cut the SS ones. so for now black and steel.

Dont be like me and measure the hole lenght if you decide to change the bolts so you dont punch
through the tank, .
Not with this tank, lesson learned. :hithead:
