Ok I am completely lost... My buddy and I spent the day trying to troubleshoot my bike because it won't stay on while the petcock is in the ON position.. This has been an ongoing problem for a year or two.. the bike seems to be running fine while it's on reserve.. So we initially pulled off the petcock and opened it up looking for a blockage.. there was none.. Next we decided to swap the hose connections on the tank side to see if it runs on the ON position however once again it only ran on reserve (well it did run on the ON position for a minute or so before it died)... So we figured it might be the hose to the ON side of the petcock and we happened to have a hose just long enough to make it so we swapped it out and changed the hoses back to the correct position on the tank... Took it around the block a couple times and I thought we had found the problem so I got on it and took it to redline... when I got off the gas I could hear it start starving and seconds later it died... So now we are stumped.. we are going to try and find all new gas lines and hook up a new line to the ON on the petcock.. Does anyone have any ideas because if it's not the gas lines somehow then I am stumped... HELP!!
I don't know why it would run on RES but not ON, but one more thing worthy of checking is vacuum line.
I found lots of gunk inside of vacuum spigot: http://culbertfamily.com/jenya/gs500/petck_dirty.jpg

I agree. It sounds like the problem is "downstream" from the fuel tank and the two main fuel hoses. Either in the ON/RES/PRI petcock itself or in the vacuum hose or its connections.
I'm in the same boat you are. I can't get mine to run in the ON postition. New lines. new pet cocks, tank and frame and new vacuum line if you find out the problem let me know!

Did you check the diaphragm for a crack or hole?
Sounds like it has to be the tap and you canot buy rebuild kits for them
We didn't notice any abnormalities in the petcock... We will change the fuel lines to the petcock and check to see if the tube that currently runs to the reserve will work correctly in the ON position... Thanks for the help guys and if you have any other ideas I would still love to hear them.. Thanks!
It could be a messed up hose routing. (Though I'd expect you'd have found out by now.)
If you have swapped the RES and OUTLET hoses, fuel will flow backwards through the petcock on RES, but when switched to AN you will have RES and ON hoses aimlessly connected while the OUTLET hose is shut off.
