I am picking up a 91 gs500e this week. Engine rebuilt recently, over-jetted carbs. Runs very well. My only real complaint is the FUGLIEST fairing I have ever seen on a bike. I haven't really decided on much of anything when it comes to how I want the bike to look when I am done, but I know I want that fairing GONE. I was looking at possibly trying to mount the headlight off an sv650. Has anyone seen it done, if so how does it look? Or I am very open to hearing any and all suggestions you may have.
Also, If anyone likes/wants this fairing I will get more pics up once its off and try and sell it.

Consider going back to stock 7" round headlight for now. Do that while you decide what else to do.

I may, looks like I will need to pick up some mounts as well as a headlight. PO doesn't have em. Know a site I can get a good deal on one? Nowhere local has a stock one. Also, what bars do you have on there? I likey.

Alrighty, went and picked it up today and I think I have come up with a color scheme for it, I will do a quick little mock up when im home tonight and see what y'all think.
What should the bike idle at when warmed up? I was hovering around 2.3k rpms, seemed a little high to me, but all my motorcycle experience has been with honda inline 4's so I am not sure what the norm is on this twin.

Thanks, I have everything pulled off it right now, I am looking at how bad the rattle can job really is on the frame.
So here is my plan....
Step 1. strip ALL the paint, prime the plastics and tank until I decide between blue or dark red with metal flake...
Step 2. Have a friend of mine powder coat the frame to a semi-gloss black.
Step 3. Sand, paint, and wrap the exhaust headers.
Step 4. Paint the tank and plastics once color is decided, and apply vinyl decals I have chosen for the bike.
Step 5. Select a final headlight choice, and install tail light with integrated turn signals.
Step 6. Never stop changing little things here and there, because i get bored quickly
Also, I need the piece that is missing inside the red circle in the following image. Does anyone know of a part name/number, or place I can purchase? I took this question to my local Suzuki dealer, and they couldn't find it in their system.

Oh the infamous center tailpiece! For some reason, I've read somewhere (probably on the forum somewhere) that this part is hard to get your hands on. Maybe that is why?
I would check part outs in the For Sale section on the forum. I have also seen them pop up on Ebay, but they will be cheaper if you can find one from another member here.

Alright, I am back from Texas (sunburned face thanks to the lovely amount of sun in Port Aransas) and I have started to pull parts from the bike for striping/sanding/painting. Next week I will begin my hunt for parts, and will be sure to feed the Picture demons as I make progress.
So I lied and began my parts search today. I came across a set of gauges for a nearly unrealistic price ($30 for a set off a wrecked bike with only 455 miles). My question is the gauges are off a 2006 GS500E, would these work on my 91? I saw on the wiki that in 2001 the gauges were given a more modern look, but have been unable to find if there are other changes, such as different connectors, if the speedo is no longer cable driven, etc. Any info is appreciated.

I believe all speedos are cable driven but the newer guages use different type of tach on 04+, find a gs500e set to avoid problems.

From what I can tell, everything. No tach, all indicator lights are always on, and Speedo stops at 37(ish)mph. Even if they were in more working order I prefer the look of the stock set.

Finally got around to some tinkering, as well as put some batteries in the ol' camera. I got the gauges mostly working, the tach wasnt working becasue (big shocker) the cable wasnt properly fastened. fiddled with the wiring a bit and was able to get all indicators working properly.
These gauges appear to be off an 80's GS750 - Speedo still stops around 37mph, cant figure that one out, and both turn signals are indicated by the left. Seeings as these gauges are mounted with bent sheet metal, and this bike doesnt support the Temp, gear, and fuel gauges, I am still on the hunt for an affordable stock set.

Also, I hate these aftermarket mirrors on here, I was thinking about getting a set of bar end ones. Can anybody give me some feedback on how they work with these bikes? I had a set on my 84 Honda Nighthawk 650, and the riding position made them unusable.

Once the raining stops here in MI, I am going to pull the carbs and give the jets a once-over. Started bogging slightly when taking off in first, sprayed starting fluid around the carbs while idling, and rpms didnt change so I feel pilots is the next logical thing to check, correct me if I am wrong.
Okay, after pulling I see the tank had a hole in it and was "fixed" with some gray substance, possibly jb weld. I assume the PO lied to me about the bike being laid down as their is also a TERRIBLE bondo job on the tank's left side, near the "fix". So im now debating on whether i should try and chip off this bondo and see just how bad the damage is, or just scrap the tank and go on the hunt for a replacement.
Quick question, I thought I read somewhere that a tank from an 01+ will fit with no modification, I would just need a seat from an 01+ as well. Is this true, or did I misread that, I have searched and haven't been able to find where I read it.

Alright, so I need a new tank, the gray substance I thought was JB Weld was actually some semi-spongy tank lining stuff. And when I chipped off the bondo I found more holes that were filled with this gunk, and rust eating around them. Lost the camera, I will post pictures once it surfaces.
I found a good deal on an 01 tank I may pick up. If I dont like how it looks with my 91 seat bunched up on the tank, than I will just try and find a trade for a pre 01 tank, since I dont really want to have to replace my seat, plastics, and make mounts for the plastics...
Sorry for the lack of updates, but my project has been put on hold for several reasons:
1. 8.5 month pregnant wife has been showing signs of a near delivery of our first child.
2. My inability to find parts in my current price range
3. Full time engineer, and full time student...who has the time???

Finally started tooling around a bit for the first time since my move. Between that and the newborn, I havent had much time for anything. I pulled apart the gas cap and cleaned/greased, since it was a little sticky (thanks to ben2go for their awesome how to), one of the fake bolts popped out from a rusted washer, and I cant find it, so I'll to find one of them somewhere.
Need to pull the carbs, in the hopes I find the time to pull the bowls and clean them up a bit/adjust the left float.
Got to get a room in my basement all cleaned, lined, vented, and ready to start painting in the next week or so.

I was concerned about the fumes as well at first, but I'm rigging up a fan with a filter going out one of the basement windows. While the wife and baby are gone Ill test it out with a bug fogger. If no fumes or smoke in the house upstairs, I'd sure hope that it would hold back paint.
Has anybody on here installed clubman bars like the ones in the link below? I found a set locally that comes with some nice bar end mirrors. Just hoping to here some opinions on how they are on a gs500.

I remember reading before that someone went to try it but a few cables were too short and wouldn't reach... Don't take my word for that though.

In all honesty I would MUCH prefer the 89 clipons, but this is a budget build and the prices I have seen are terrifying when on a budget haha.

Mailman played Santa today delivering me my 89 clip-ons. I got them for a steal off a guy's parts bike. He didnt know what he had. I only paid for the top plate and the clamps, but he sent the bars as well. The Right one is bent, and the left is disgustingly rusty, so I will be purchasing replacements as planned. At least now I have a reference for cutting the notch, and drilling the hole.

Thats the plan, I intend on pulling it apart and using aircraft stripper. Then some metal putty to fill in a couple of deeper nicks.

The controls originally had little plastic nubs on the inside to fit in the holes. Some people file them off as you can obtain enough grip with the control housing screws and don't need to drill, at least you can with bars that have some texture to the surface.
My cheap chrome Bikemaster bars have a really smooth surface and the PO had filed the nubs, so I had a bit of trouble getting the controls not to move - I ended up with a pretty dirty solution where I superglued a balled up bit of aluminium foil to where the nubs where on the inside of the controls which gave enough purchase when the screws were tightened to hang on to the surface of the bars without movement. I don't expect this to last forever, eventually I want a set of clipons so I'll revisit then.
Of course, I bought my '05 GS for cheap and just wanted a learning bike, so I'm not troubled by the dirty solution but hopefully that helps explain.
Well hopefully the eBay cheapo bars I bought (vortex knockoffs) will work well without the nub. Otherwise I may just me making my own version. I don't understand why they would be filed off since the bars my bike came with were stock 91's. :cookoo:
They will work fine. You will see once you get them that you can adjust how close or far away they are from the tank. Too bad you bought some though as I getting ready to sell mine and the top plate that I milled down the OEM bar mounts

Sooooo, I ordered a few cheap things for the bike, and started to get excited about the upcoming riding season. Just to look outside and see I can barely see my car 20 feet out the window it's snowing so hard. :sad:
Anywho, among the purchases were the Suzuki and GS500 deals for my tank and plastics.
Would it work to put the vinyls on and THEN do the clear? I will be using 2K clear.

If you have the type of decals I am thinking of, then yes you are supposed to put them on before you do the clear coat. Speaking of decals, can you send me the link to where you got yours please?

Ahh those will look nice. Ya you put those on backwards like a mirror image before clear coat. sometimes it can be tricky, but when I did Yamaha tank decals it was pretty simple, only thing that got messed up was the confusing Yamaha sign. So you should be fine.

How do you mean backwards? It wouldn't be as simple as putting it where and how I want it, then spray away?
Yea its that simple. You'll see when you get it, its really a no brainer. There should be a big clear sticky piece that has the decals attached. You lay that whole clear sticky piece with decals where you want it, and make sure there are no air bubbles in the decals, then slowly remove the clear piece and the decals will stick to the tank/plastics.

well today i went and picked up an 89 gs to fix up for the wife. came with about a second bikes worth a parts, including everything I needed to fix mine and more...I smell PROGRESS, and it smells good. Only problem is the PO didnt have the key and tried to bust the tank open with a flathead on a suggestion he received here. He busted the top half of the lock cylinder off, but the cap wont open. Anybody got any suggestions as to what I can do to open this tank up

I'll have some pics coming up after work tonight. (11:30pm EST) I got the cap off the blue tank thanks to a well placed screwdriver and a hand sledge. Inside of the tank. Pretty clean inside on both tanks, but some dents.
The misses wants to do the work on her bike herself with my help. So the 2 of us started stripping the paint off the tanks last night. I wasn't going to strip the black one but the dents in it were bad enough to merit the stripping for pulling and bondo.
The PO was complaining about not getting spark, but I'm pretty sure I know the problem there. There is no key for the bike. And he was just directly jumping the starter motor off the battery. Correct me if I'm wrong, but if the ignition isn't on than the could aren't getting power for spark. Im going to rig up a temporary switch bypassing the cylinder for the ignition to test this theory.
OK so here are pics of the gas cap we busted up with a screwdriver. And I mean busted, knocked a chunk of aluminum out of the bottom of it.

Okay, so I got my bar end mirrors in the mail today, and I hit a snag. I could use advice on which plan of action I should take.

The problem Is the inner diameter of my aluminum clipon bars are too small for the rubber expansion bushings.
Inner diameter : 15.75mm Rubber bushing diameter: 17.5mm
To remedy this I see 2 possible methods.
1. Bore out the handlebars to fit the rubber.
2. Buy and cut a piece of rubber hose that is smaller to fit the diameter.
The second method is preferred for me since I dont have the tools to do the first. Just wondering if there is anything special about the rubber that came with. It looks just like thick fuel line hose to me, and so I figured I could jsut buy a short segment of line, cut it, replace it and be done. Any reason this wouldnt work?
Alright, so I manages to solve my bar end mirror problem by narrowing the rubber down. Also went and picked up a bi-xenon angel eye HID headlight from craigslist. got it hooked up and working.

Now I just need to make up a mounting setup for it. Also for the wiring I ran the main power from the battery along the main harness with zip ties up the right side of the bike through the triple. The length was perfect. NOW I just need to figure out where to mount the HID ballast and how to conseal all the wiring that normally would go in the headlight bucket. This is where a faired bike would come in handy.

Yep - you can tell by the bolts on the 89's. They are away from the rider, on the forward side of the clips.

Yes they are. I put em on real quick to see how I liked them. The bushings aren't tightened all the way. And they fell. Still pulling the top apart again to paint which is why my controls aren't hooked up at all.

I'd like to officially remind everyone that the MINIMUM legal speed on Michigan's limited access expressways is 45 mph. So, getting into the fast lane and slowing to 35 is UNACCEPTABLE in anything short of a full-on blizzard or hurricane-forced downpour! :mad: :2guns: If you're that worried/paranoid, stay to the right in that whole big long string of other worried/paranoid drivers....or better yet, get the f%$k off the expressway and take the secondary roads. Not that there are many people here from MI...but I needed to vent.

OK. So I found out that I lose my job in 2 weeks. Therefore, the sonic springs I planned on buying are on hold. The reason I bring this up is my headlight. In have it mounted using the stock ears, and I am concerned it sits too low for the stock front springs. What do you guys think?

Finally, finished my bondo work. Primed, sanded, and PAAAINT!!! Tank is done. There were a few tiny dents I couldn't see until priming, but they were small enough, I decided I didnt care enough to deal with more bondo. Below is a pic of the tank hanging and drying.

For the first time in a bit, I made some progress. :woohoo:
Went through all my wiring, now things like the starter motor, tail lights, indicators, turn signals actually WORK again.
Cut the ends of my grips and installed my bar end mirrors.
Recharged the K&N drop in.
Traced out my fenderectomy.
Then I put the recently painted tank on the bike, dropped in some fuel and started her up for the first time since November. She started right up like it had been only a couple days. :icon_mrgreen:
Cut the headlight mounts to fit the HID headlight (paint to come soon)
Rebuilt my gauges witht he new dampers, and LED's
What's left until my project is finished (for this season anyway):
Paint and clear my plastics and front fender once I get the paint. 2K clear came in :D
Paint and install gas cap.
Swap out my front master cylinder with one from an 89 and bleed the lines.
Figure how I want to mount my integrated tail light.
Drink beer and rejoice.

Thanks, I wanted to paint the headlight blue as well, It's easy to take apart, 4 screws and done. Problem is I have had a lot of problems painting plastic in the past. As I understand its because of the release agent used in the molds. So instead of possibly making it look terrible I will just leave it black to match the frame.
quick note on that blue paint, puma, if its the metallic blue rustoleum i think it is, i used it, and my buddy used it on our projects. IT NEVER FULLY CURES EVER
any time a single drop of gas hits it, it runs, the flakes all scurry around, it sucks.
Make sure to get a very good, full & thick layer or clear coat on that stuff.

It isn't rustoleum, but i definitely planned on it with the clear. I bought 3 cans of spraymax 2k as per a recommendation by someone on here...tombs maybe?
good stuff, tomb is a master spray-canner in my eyes, just thought i'd warn ya. I had my share of frustration with the perfect coat of paint... then i put down the gas can a little too hard and a tiny drop juuuuust makes it onto the paint. shaZam!.

I have to ask what model headlight is that? Bi Xenon brings up a lot, it looks great.

But if you want to save like $100 you can buy the original headlight and HID kit and do the mod yourself. Here is the original headlight:

I am stuck in a dilemma, so I turn to my friends here at GStwins for your opinions.
I repainted my tank after destroying the first repaint I did >:(
Then today I went had had some decals made up for my tank. I had them made a bit smaller than what the normal size would be and with the addition of a suzuki "S". I am now debating if I should put just "SUZUKI" on the tank and the "S" decals elsewhere or if I should have the left and right side look like the pictures below, similar to how I did the plastics. Also if I do it like the pictures below I dont know if I would rather have the "S" be closer to the headlight or to the rider (me). I HATE BEING SO INDECISIVE!!! :technical: :technical: :technical:

I'd use the esses else where on the bike. The spacing just isn't right.

The declas dont look exactly like the above pics, I just did those in paint for a general reference.

Yes, It is the same silver as the side panels. I attached a photo of the actual decals below. I am leaning toward either doing them like i drew above in paint, with the S closer to the rider OR just SUZUKI on the tank with 1 S on the top of the center tail piece and one on the front fender.
I need to decide by tomorrow, and I hate decisions.

I pit the orange s on my hugger. its so funny these "little" decisions can change the impact of the whole look.

Clear coated. Will get all assembled and gassed up tomorrow and I will get it plated Monday and be ready to ride.....FINALLY.

It looks darker in person, but the camera on my cell phone wont show that. Next time you're in GR you can see for yourself.
