Hi Guys,
I picked up a 2004 Project last weekend that came with a spare engine. The spare engine had the
cams exposed and they had some rust on them, took cylinder off and found rust on the cylinder sleeves,
not too bad but bad enough to address. I also found play in the connecting rod, it was discolored so
I split the case and sure enough the rod bearing is toast, I'd suspect low oil.
The crank doesnt have any obvious damage other than discoloration, Micrometer will tell the truth this weekend.
I knew the engine on the bike was shot, it had also been stored outside for quite some time with the clutch
cover removed and no exhaust. The clutch and everything outside that area is badly corroded. After a ton of
WD40 I got the cylinder off, left cylinder was in really bad shape between piston and connecting rod and
reason why the bike didn't run, while the right cylinder looked like new (besides rust), the piston has no
scuffing what so ever and the rod is nice, bearing intact.
Soooo...the good rod will go in the spare engine. Now, i have:
1 Cylinder with rust in both sleeves but I think this can be solved with 0.025 bore, but can i use the stock piston than with an oversized ring? I have three good pistons, would be a shame to throw them out.
1 cylinder with some damage on the left side from the seizure and rust on both sides, it would have to be overbored quit a bit.
So the question is, can i get away with stock pistons by slightly bigger rings (does that even exist for the GS?) or should i just use the other head and have it overbored for a performance piston?
I couldn't find much online about pistons & ring sizes for the GS500 (unlike the warrior 350 I'm rebuilding...) :)

.025 is too much clearance. All my builds have been around .005-.006 clearance. Even with oversize rings I would not run it with over .010 clearance.

I picked up an 09 engine with 4000 miles Saturday, give me some time to think about what
I'll do with that 04 and 06 engine.
