Due to a number of different circumstances I did not have a chance to work on the bike last year - I just got around to starting it up this year (oil change coming this weekend). I wanted to post a better video detailing the sound that is coming from what sounds like the crank case - with every 'knock' you can feel it when touching the side as I did in the video. When revving up it does sometimes sound like it engages by 'clanking' hard before disappearing - almost like a nasty sounding shift. A gentleman in the other thread thought it may be the CB shaft bearings.

I am new to working on bikes, actually bought it with the intention of making it a project bike but haven't been able to yet - just looking for where to start before I get knee deep somewhere I shouldn't even be looking!

I am riding my little 50CC scooter around town until I can get my bike running - hoping I can take care of it sooner rather than later. :)

does the knock go away as you rev up the engine?

I had a knock at idle but when i reved  the engine the noise went away. come to find out the 3 bolts on the starter clutch had come loose. i installed 3 new bolts. no more noise. i have a 04 gs500f.

That sure sounds like the loose starter clutch I had earlier this year.  Missed it first time I opened the left cover, then checked everything on top, and then checked c'bal bearing under right cover.  Finally found a video similar to yours that was what I was hearing and went back and checked starter clutch again and with a little more running time on it the loose clutch was obvious.  3 new bolts fixed it.

Knocks only at idle up to 2-3 maybe 4k rpm and doesn't knock above that speed.

Thanks for the feedback guys! The knock does go away at around 2-4krpm, as in non-existant. Watching the video in Rob's thread makes me think the starter clutch makes sense based off the noise and feel. I will report back when I get a chance to take a look. Hopefully next week!

Follow-up:

I had a chance to remove the cover today and wanted to get an expert opinion on the state of the magnets. http://imgur.com/b8aLTFc

The left most magnet in the picture worries me due to the missing epoxy and crack/chip. Do you think my magneto should be replaced?

You can also see the different length of the three bolts - I found some screw thread (small chip off of bolt) in the oil when taking off the cover. The largest gear closest to the engine block and attached to the starter clutch also has a lot of play in it.  I've also attached a picture of the current state of my stator. http://imgur.com/d3uc98s

Finally - I bought a M14 x 1.5 3+ long bolt to pop the assembly off to replace the starter clutch bolts. What size diameter should the 36mm spacer be to be placed inside before screwing in the bolt?

Learning as I go (w/ manual), greatly appreciate the help!

I cut the 36mm spacer from the shank of a 3/8" dia bolt.  Worked good.

I've created the 36mm spacer, placed it in and screwed in the M14 bolt to where with enough force the large rotor spins clockwise.

Am I missing something where it shouldn't take too much force to pop off? Alternatively, should I be bracing the gears to keep them from turning and then apply more force to the M14 bolt to get the assembly to pop off?

Thanks for any help. I want to avoid going the gear puller route.

The adventure continues -

I was able to pop off the 'assembly' using the spacer/bolt. Instead of coming off as a whole though it essentially exploded onto the mat I had laying below. Two bolts were sheared in half and you can see in the linked picture below that the third bolt was completely rounded out in the middle. I applaud the forum for the diagnosis on the starter clutch! It feels like I got pretty lucky by finding it when I did.

The only damage seems to be to the rotor/generator itself. This is the backside - is this salvageable seeing those threads/divots? The divot on the right most hole is about 2mm deep.  http://i.imgur.com/9emo9Sd.jpg
