Well I bought the bike about two months ago and was in an accident two weeks ago :-/
Ended up destroying the headlight, gauges, forks,bent the stock clip ons, broke the OEM master cylinder, and cracked my stator cover.

And the restoration starts!
Picked up a used stator cover on ebay then did some blasting and powder coating.

also decided to make the sprocket cover look sexy as well. and rebuild the clutch push rod thing lol (technical I know)

I'll also be selling the clip on triple tree, you will need new clip on bars but the triple isn't bend or cracked. I'll post a picture tomorrow

ordered up some new to me forks for a whole $80! SWEET!!!
Going to swap over my race tech springs and do a fluid swap.  I'm doing some rebuilding and also modding.

I ordered up a few items:
stainless braided brake lines
ZZR600 master cylinder
6 piston front caliper (ZZR600)  I plan on having a bracket made to bolt this on. I will have a few made and possibly for sale.

ordered my headlight up, went with dual headlights

Those restored parts look very nice!

Im having my exhaust pipes blasted right now :) if they would end up looking like what you've got, i would be really pleased.

I'm actually doing the triples right now in a powder coat.
I'll then have to learn how to pull the bearing race that's stuck on the stem :-/


I will more than likely be blasting my head pipes as well. But I'll be cutting up the old exhaust up to fit the new Delkevic i'll be installing.

This is how she sits right now. Braided brake line,
superbike bars,
ZZR600 master cylinder,
dual 4" headlights,
new choke cable,
clutch cable,
GSXR clutch perch and a lot of stainless hardware!
Not sure i want do the caliper upgrade yet. But more than likely I will be doing a 6 piston swap :-)

Also the stock 89 throttle cable isn't long enough to accommodate the taller bars so I'll need to buy a new one.

thanks! The mess of cable will be hidden by the speedometer and the windscreen. Therefore won't bother me one bit. Also will allow easy access if i ever decided to change things up a bit.

I just got this bad boy in the mail and proceeded to wire it in.  :-D  also if you look closely you'll see all the cables are NEW
Throttle, choke, and clutch. The OEM ones were to short when I went to taller bars.

This speedo is fully programmable from MPH/KMH, wheel sizes, number of cylinders, fuel, oil, and so on.

I'm also thinking of putting a Hyosung GT250 gas tank on the bike as the frame seems pretty much the same as my hold HYO, it even has the two holes drilled in the frame where the hyosung tank mount goes..Weird...

nope all my idiot lights are built into my new gauge.

Detailed install guide would be rather difficult as the wiring colors change per seller you buy it off of. . How ever I can attempt give some what of a wiring diagram.

gauge wiring. Where ts says "memory" and "power" those wires need to be wired together.  That and setting the tach to 4cyl instead of 2 to make it read correctly.

well this sucks... Kept trying to figure out why my bike handled so weird... now I know why, the freaking swing arm was bent....  :mad:

You may have a missing spacer
That cush drive supposed to be ~1/2-3/4" off the SA.

I haven't pulled it apart yet.
Either way a new swing arm was needed, due to the fact the sprocket bolts ate away at the swing arm and there is almost nothing left....

how many spacers should there be?

The sprocket bolts will hit the swingarm if spacer 10 is missing.  If spacer 9 is missing the cush drive bottoms and the wheel bearing is heavily side loaded. I'd guess both 9 and 10 are missing and be sure to check the bearings for damage.

the swing arm it self is also bent. (I'm pretty sure the bike was in an accident before I bought it) The bolts clear the swing arm still, the swing arm is just bent.
But I guess I'll find out more when I pull the rear wheel off.


I'll be replacing wheel bearings as I plan on powder coating my wheels gold, while painting the bike black with a white racing stripe.

Yes they are. Pirelli Rosso II. 110/70-17 and 140/70-17  are the sizes.

Just a little update. I pulled my rear wheel off and all the spacers are there. The idiot before me used longer bolts to hold the sprocket to the hub.


They must have rubbed the swing arm and the guy never cared. Also looks like he over torqued the axle nut as the adjuster is bent to all hell!

Luckily my new swing arm, chain, and brake pads all showed up yesterday. How ever as the current temp is 9 degrees. I will be not be in my garage freezing

yay for a new swing arm! came off an 09 with only 1100 miles on it. It looks pretty much new! 

I'm surprised on how easy it is to tear down this whole bike,  it was harder pulling off my pit bike swing arm than this one.

slowly but surely getting the parts together on my bike.
New tank, sprockets, chain, swing arm, wheel bearings,and brake pads were done today. (even though I need new rotors the bike won't be ridden until then)

Just remember when wiring it in you need to wire "Memory" and "power" together or it will not light up.

i had to make a custom bracket for it out of  aluminum stock.
Right now it's just a prototype. How ever I might actually be making a 1 piece bracket + hardware and selling it if people like these gauges

cleaned my carbs and tossed my jets in for my new filter and exhaust set up.

only problem is I have no idea how to set the float no matter how much I read the walk through my brain just won't fire on this level :-/ 

The bike fires right up and runs like a beast! Just leaks fuel everywhere after I shut it off because of the floats being out of wack (guess it's time i let the professionals deal with it) .

Now to move onto:
new rotors
toss on my tires
some cleaning/powder coating
finish making my windscreen bracket
new clutch perch (didn't realize mines bent)
install delkevic exhaust system.

Your floats are leaking or are they high ?
There is an easy enough solution for both.
You jetted it, you can get it right in both cases.
First, with the carbs on the bike, take off the float bowls. Put a block or something under 1 float assy holding it in the fully up position.
Put the petcock in prime with you on the side that is not blocked and you hold the float up till it just closes. If it closes the spigot, but then you get fuel seeping out from around the base of the spigot - you have O ring that's dead. If your float is too high when it closes, make note of it, and block that side and go on to the other side. Repeat.
At this point you'd know which carb is leaking, and which carb is high.
If its O rings - you have to replace them, then adjust the level. So replace those if needed, and continuewith adjusting.

Adjusting = bending the tang till the float closes as it is parallel to the carb body. On the 89-00 I set em a wee bit lower, as in, it should close before it gets to parallel position, just a degree or 2. Cos they drift high over the course of a year or 2. You can set it level and should work great right now, just that you could have it drift out by next summer.

If you jetted it, you can do this. Its a whole order of difficulty less than doing needles or air screws or synch.
If you get one side a bit off, it wont be the end of the world, you can always adjust it again.

yea the problem is I already sent my carbs to my buddies custom shop a state over.

jetting is the easy part. unscrew jets, put in new jets then Drill little plug out and twist the screw 3 turns out.  I don't have the patience to set the float and it only being 20 degrees in my garage isn't helping much.

nothing like an update to give the bike a 21st century look...still need to strip everything down for paint and powder coating. next winter though.

Sounds great! Is it a trick of the camera mic, or does the Delko exhaust lower the note a bit?

Looks like you're having the spastic behavior that I've heard is common with these Chinese speedos.
It seems like I ran across a post on another site that talked about says to fix it, but I can't recall where that was, sorry.

Yea I've had a Chinese speedometer before and the fix is just wiring in a resistor or 10 lol.

I haven't really gotten around to it other things have been keeping me busy. Mostly powder coating has been taking up my time and designing parts for later installation on the bike :-)

The bike does sounds deeper than what I've seen on youtube. I do have a K&N lunch box so that probably added to the deepness of the tone.

well i was going to sell my GS and pick up an SV but my GF decided she wanted it.

SOOOOOO I GET TWO BIKES!!! and upgrades!!! still haven't swapped my tires yet (that's next week)

Nice! Quick questions regarding the China special speedo.

1) How do you like it? Would you recommend it? I really like the single gauge look on the GS500 - just seems to feel right.

2) Did it require any additional connections, or did it accept all the analog input wiring from the original GS?

I see you went back to a single light rather than 2x - any reason for that? Personal preference?

Look forward to seeing how the sub-frame finishes out!

Good work Schultz. I've been looking at that digital speedo on ebay and nobody (that I found) said it could be swapped to MPH.

Side note: when I saw the picture of you holding the speedo early in thread I thought "look at the weird glare from the lighting....Schultz must be working in a cold a$$ garage." Sure enough....

The china gauge  worked okay, still had a jumpy tach but Speedo was dead on!

Switches from kph to mph no issues there.

I switched from the china gauge to a standard analog gauge as it made my cafe bike look too "new"
Same with the headlight. Also the single light is much lighter than the double. Weight is a big factor on the Gs for a better power to weight ratio I stripped off everything not really needed.

Even the bars are now clip ons to the fork. The drag bar and top plate were too much.

i'm honestly not sure... I might just clear coat it the way it is. Or blast and powder coat it as close to the oem frame color as possible, until I can get the bike down to the bare frame this winter.

Seeing as I have paid for a tail of the dragon trip next month... I would like to take my GS as the womans XS400 is a bit too slow for my liking for highway riding.

Schultz, I'll vote against clear coating over bare steel. It looks great at first, but from what I've seen it's never permanent. Clear coat paint isn't made to stick to bare steel - only other paints. So the clear coat wears away over time (and since it's clear you don't notice it) and the steel underneath starts to rust anyway.

Mind you, I haven't tried it personally. That's just what I've read multiple times online. So take that for what it's worth....

I was going to put a clear powder coat over it. I'm a bit powder crazy lately lol


also the mufflers are emgo mufflers with a removable baffles. No cats to be found on my 1989 GS.

There is a silver powdercoat that actually looks awesome, I think its called chrome powder coat. Now they say it has aluminum in it and that can turn black over a few years, and it really looks like shiny blackish aluminum - very nice even so.

trying to keep it a secret lol as we maybe making a flat track subframe as well and possibly making this a "weld on" kit.

Tell you where to cut and what to weld on. Or send your frame in and get it welded up.

I haven't tried the katana shock, but once I got my shock tuned for my weight, it was awesome!

I'm 170lbs and my settings are this.. (Maybe as a starting point for you)
Low speed: 15 clicks
High speed: 2.5 turns out
Preload: setting 5 on ramp
Rebound: 17 clicks

The R6 shock certainly looks more 'action' than the katana... and has more adjustments available. ...

Looks aside though...

r6 for mid weight riders or maybe medium/heavy at most

Katana for heavy riders or those with HUGE luggage loads

I've mentioned it before but I'm over 300lbs geared up, katana shock set to pre load #1 is comfy/soft/daily usage for me with no bottoming out. .. tried setting #5 when first installed and while still rideable for me it was a bit harsh on the tail bone on normal roads.... if I were going to track it then would be close to ideal

Sub 200lbs riders with no significant luggage weight are going to find a katana shock HARSH on the bum! They are deceptively stiff for a gs500 weight bike!

and I can't use the R6 shock because of my custom battery box.

I'd say sub 175 lb, though I haven't been sub 175 in 25 years. So no clue. Yes set the spring to the softest, and rebound also to very low. 1 or 2.

Thanks buddha! I just did that this morning. Will report back how it rides.
Also might be selling the racetech fork springs for progressive springs to see if that will make it more comfortable of a ride

Glad to hear it man! It's a real beauty, that's for sure.

Might I recommend something though? Do a Google search for seat cushion material. I think you'll find that memory foam is generally not used for multiple reasons.

Also i was thinking maybe a gel seat. Just something a bit more comfortable. I was able to put on 70 miles last night after my simple mods. No wrist pain! but my rear was a bit sore lol

Schultz, thanks for posting the wiring diagram in the beginning of the build. I bought the same speedo and the diagram that came with mine was just.... terrible. Doesn't really help that I plan on using the fuel gauge and gear indicator either....

This bike is awesome. Any updates?
I'm doing something similar to my gs. I noticed from drunkard staring at my bike for hours that the top rail of the sub frame is why the Gs looks crappy as a cafe racer, or a racer of any kind. I think suzuki bent it like that to keep the seat height low.

sorry for disappointing but I sold the bike.... too many projects going on and too little money.

both the bucket and headlight are aftermarket. I think i got them from dimecity cycles. I bought so many things i have no idea anymore lol

got her for a steal! $500 and she runs and rides with perfect compression across all 4 cyl!  So i'm a happy camper right now.
I feel like it really is a bigger GS500, hell the rear brake is the same and the swing arm looks identical.

This bike is going to be a touring bike build. Upright bars, getting rid of the fairings for a dual headlight set up like the buell XB12S

well time for the fun to begin.

I peeled off all the crappy plastidip the last owner had and it revealed some very very ugly messy paint job and cracked fairings.

So needless to say instead of buying new fairings I will be modding the old ones. Sneak peak for you guys, I decided to keep the windscreen and upper fairings as I love the wind protection! Much better than my GS and 10000% better than my GF's XS400

The big wide tank/frame with a narrow tail actually looks fine. What I seem to really cant get over is the GSXR tails on the GS, which are fatter and more angular than the GS tank. That looks wrong to me.
But a café is ideally a twin or single motor with a center spine frame and everything about the same width as the motor. But hey, this works. Those 4 cyl's like Yamaha maxim's look awful when cafe'd. Worse yet is the Hack job bobbers that have flooded Craigslist, and the fuglier it looks, the more $$$ they want for it.
Now a V twin like a virago being cafe'd also looks wrong to me. But that's from the sides.

There was a bike that came factory café - called a MZ scorpion sport (I own one of these and cant remember the exact model - its not tour, that's all I know) and its full fairing and perimeter frame and café. I still think it looks odd, owned it for 5+ years, rode it, blew it, and am 90% done rebuilding it. Still works better naked. IMHO - That was called the Tour. Own one of those too, and yea it is better IMHO.

I hope you're not turning the katana into a naked ... The tank and frame in that thing are not meant to live in the open, they look like crap.
80's GSXR's look better IMHO, and that's saying something.

1/2 fairing ? as long as its the middle 1/2, it works. But then the lower end of the thing will rattle like a mofo. Might as well stay full fairing IMHO.

Tank is painted the best i could with rattle can and now to hide all the errors with a but load of stickers until next winter when I have the extra cash to get a new tank and plastics.
or I sell the bike and pick up a motard...
