Title: Cafe Build and Parts
Post by: wing0 on February 11, 2023, 10:29:51 AM
Good Afternoon!!

I recently picked up a 1990 gs500e, and I am planning to turn it into a cafe racer!!

At present, I have done a general inspection of the bike, and done the following:
1. Carb T-connector joint: https://www.revzilla.com/oem/suzuki/suzuki-13684-20c10-hose?utm_campaign=order_shipped&utm_content=Product&utm_medium=email&utm_source=RevZilla&sku_id=1576101
2. Crank case vent hose and filter, as the oem air box was replaced by a K&N Filter;
3. Sanded/Painted fairings ducati red (may keep or sell);
4. New Grips: https://www.revzilla.com/dirt-bike/pro-grip-698-road-grips?utm_campaign=order_shipped&utm_content=Product&utm_medium=email&utm_source=RevZilla&sku_id=1745301
5. Oil Change: https://www.revzilla.com/oem/suzuki/suzuki-oil-filter-16510-45040?utm_campaign=order_shipped&utm_content=Product&utm_medium=email&utm_source=RevZilla&sku_id=1576211
6. Removed Chain Guard
7. Cleaned/Lubed Chain
8. Removed tank for rust removal-sanding;

After sanding the tank, I discovered multiple pin holes in the structure and primarily around the fuel tank petcock.

I have applied K/B weld Tank Sealer to the visible holes, and purchased Red Coat to seal the inside after internal rust is removed.

At this point however, I am almost more inclined to replace the tank with something without rust or smaller to create a cafe ascetic.

After a lot of research, it appears that a 2006 Triumph 1050 gas tank (platic) will fit. It also appears that any model year of the gs500 fits with small modification to seat/plastics if needed. Yet, I cannot seem to locate any information about mounting/fitment/part number for a smaller cafe tank.

Also, I cannot locate a gs500 tank for less than $500 USD.

I am looking for a replacement tank that is either an oem gs500 tank, an alternative that fits, or a cafe tank.

Please let me know if anyone has any info.

Heck yea that'd be sweet to see a different tank done.  I hope that works out.  Seems to me around here if I keep an eye out I can buy a whole busted gs for the same amount a tank costs online.  Not sure where you are but sometimes those deals pop up.
Cant wait to see some pics of your build!

i bought one in new condition from Brazil, i am from Argentina, shipped to the US it would be about 450 dollars.
200 tank + 200 shipping.

Maybe its too much for the little GS but it is new.
I bought one a month ago and i was honestly thrilled to even finding one in new condition in the suzuki box, sitting for decades.

Alright, I've found a supplier of new tanks, however, I need help selecting the specific model. The models and part numbers are for a 2000 GS500E:

(A) model V: 44100-02DC1-1LF
(B) model X/W: 444100-01DF2-33J
(C) model: 44100-01DF2-33J

After review of the generic assembly figures for each model, there does appear to be a difference.

Can anyone confirm this?

Thank you.

44100 part:tank,. 2002+ Is 49100
01DF2 year/decals
33J color code

Colors codes are in the wiki, listed per year and colour

I think model V is the year, the model number in the VIN ends in a letter, it depends of the year/region apparently gs500ev=97

K=1989
Search for it.

Alright, I found a new oem tank in black, 49100-01-DEO-YHF, on ebay from Australia. While the tank is new, it does not have a gas cap.

Found one on Amazon: https://www.amazon.com/gp/aw/d/B086JP1FJW?ref=ppx_pt2_mob_b_prod_image

Next on the agenda is to install the gas tank and gas cap, and route the lines from the gas tank petcock to the frame petcock. There appear to be different routes for different years. My frame pettcock appears to be from a 2001-2002 model. For the frame pettcock (1) the 'ON' fuel hose goes to the right carb, and (2) the vacuum hose goes to the left carb.

Once the tank and lines are full installed, I'm going to tinker with the carb a bit and then move to other engine management and cosmetics!!
