as compared to, say, a 02... what are the significant differences outside of looks (if any?).   mechanically is it the same bike its always been?

air cooled vs. liquid cooled...

yeah, and has anyone tried to fit the pre-2001 frame with the newer gas tank, plastic, and seats?

the only difference is the mounting brackets and holes...the frame otherwise is exactly the same...

Now that really WOULD make the '04 a totally new bike!

No, the engine is still air-cooled, but the '04 has an oil cooler.  (Which was most likely necessitated by encasing the engine in a fairing.)

what would it take to run the oil cooler from an 04 to a 500e's motor? what would be the advantages, if any?

You could just fit it with a little work, its made for that engine. Advantages would include if your really running it hard it will help cool the oil in the engine more and help the clutch slip less than it would without it (but it really has to be running hot for that). I will be looking into adding an oil cooler on my 03.

Heck I have a friend that added one on his CRF50 super moto'd mini that he races (runs pretty hot since its got a big bore from 50cc to 88cc). He's noticed a difference in the clutch slipping less.

So yeah I will add it to my bike if its not too expensive this summer.

Well from what little I know about the 04's here are some things that I think are different.  Forks, brakes, throttle position sensor, oil cooler, exhaust, recently heard the ignition advancer is different, and Im sure a whole bunch of little things, such as wiring, jetting, etc. are different.

I'm just wondering if it would be posseble to fit a 500F fairing on a 500E (99 model) cause the wind gets a bit hectik above 120km/h(75mph)
