Figured I would let a few pics out while I am in the process of assembling my newest project. I should have the motor installed Friday, pulling the 541 from my trackbike until I build the 650 which is next. Just got the front wheel straightened so Powers are going to be ordered soon, but need to confirm chain clearance for a 160. Ignore the rear tire that is installed....140/80, kinda scary on a 4.5 wheel.
Click on the small pic below for a slide show of most the pics in this thread.

Here is the latest pic of the painted frame. Once the motor is installed I will finish fabricating the undertail exhaust, using a 999 midpipe. I fits really good under the banana bend.

It is a RGV swingarm. This one was fairly easy to fit, especially since I already fitted the one Ken (werase643) has. I had my machinist at work make the bushings. He also made the spacer for the rear wheel at the cush drive. I swapped bearings to use the larger RGV 20mm axle.
Very nice. If only I had the time to learn and the equipment to do such magic... :thumb:

cool - thanks for the info. not that versed on the rgv stuff and thought it was, but was thrown off a bit when looking at Ken's swingarm, which is also an rgv one but looks different? what's the diff?
Here are a couple of the before (after Alpha) pics of the frame. The exhaust mount/peg bracket was all but ripped from the subframe. It worked out fine since I needed the clearance for the undertail exhaust. Reshaped and plenty of welding. Not installing passenger pegs and using one of my race tails. The right inside of the subframe is reinforced with a continously welded 1/8"x1 flat bar in the moddified area. Replaced the rear grab bar mount as well.
The damaged rearset mount was welded up with a 1/4" plate to mount to now. I moddified the left to match.

Actually....it cost me a mildly bent 06 gix1k wheel in trade to fix 2 wheels. The gray with polished lips was the other one. I had the strip the lips since the paint was chipping one side. I feel like I owe you for the yellow wheel. I have aready stripped the paint. Sucks that it used to be the same charcoal gray.
I could have used a SV wheel but this was the wheel I bought a long time ago to see if it would fit in a GS swingarm...the one that started the Kat wheel install.
early VJ-21 was unbraced
late VJ-21 was double braced
VJ-22 was Banana
and I think VJ-23 was double braced again????

It is from a 92 (-95) VJ22...I may be wrong but I think they were also available with the braced as well as the banana at the same time. I got most of my info from www.rgv250.co.uk
thanks for the rgv schoolin' guys.
again, really looking forward to seeing the project unfold. keep us posted.
Very cool... I look forward to seeing the engine in it.
The motor swap took less time than I though, about 1 hour. It was tough by myself and trying not to scratch the frame, but I did nick it a few times. I had a tough time with bolting in the lower frame rail, hopefully nothing is tweaked.
Looks like I will be doing electrical tomorrow.
Here is a mocked up with the tail and tank. Interesting that I happen to have the same tank as Alpha did. I am going to attach the tail to a cut seat pan so it can be lockable. I am going to mock it up with a 01 tank and tail to see how I like it. The 01+ tail does fit better with the undertail mid pipe. I may be finishing the 01+ race tail sooner that I thought.
The tail will be painted silver to match the TLR front fender. It will have number plates as well. I have not installed the fender since I was sanding it for the clear coat.

shwiiiiiinnnngggg!!!!!
I had some time to kill waiting for my g/f to show....so....
Here is the mock up with the 01 tank and the 01+ race tail master.
I like it better.
Opinions?
Sweeeeeeeet.
Though it is kinda angular along the top. Maybe smooth it out? I bet that's hard.
I made the 01+ master from the 89-00 mold. They share the same seat and back. Basically I just blended it to 01+ plastics.
Yeah it does have some hard lines. I guess I could break them a little. I have to do some storage/handling repairs anyway. *sigh* more work.
Maybe the tank colors are affecting my vision, but I think I like the 01+ stuff looks better with the banana swingarm. I think the faux cutout/vent on the tailpiece goes with the recess in the banana better than the bulge on the bulge on the 89-00 tailpiece does. Also, I think the smoother lines of the 01+ tank match the smoother lines of the banana better....
Very nice, I do agree with the comments on the tail. It's just so big.
However, I won't let this affect how cool this thread and your bike building is.

+1 on the 01 setup.
Yes, 01 is good
-Anti 8)
Spent most of the day working on the electrical and modifying the wire harness. Added the signal wire for the tach. Had to relocate the relays and regulator to the front of the battery box, for clearance of the exhaust.
The exhaust midpipe is welded up. Still needs some more work....slit for the clamp at the slip joint after the header, upper mounting bracket at the subframe, flange for the muffler, brackets for the muffler and of course clean & paint the header. I also ground the welds at the inlet ID of the header. Before the opening was 30mm and after 32mm.

Your making me want to take my bike to bits dgyver , great job and the thread i visit first !
I probably would not be doing this much work if I had not had to sell my TLR and GS race bike a year or so ago. This what happens when I collect a bunch of parts and see something on ebay and think "wonder if I can make that fit".
Stopped my a previous employer to get a piece of scrap metal to make the muffler flange. Too bad I did not have the dimension I need. He said I could use their shear to nibble it close to round or have them plasma cut it later. Oh well, I will try to cut it with what I have. Large circles in metal are tough for me. I might be able to have it machined at work, but then that is a little overkill....but that is me.
exhaust and swing arm looks so sweet!
Did not much on the bike this weekend. Working and tired....must be getting old. I dug out the hand control and cleaned them up. Probably work on finishing the fabrication on the exhaust tonight.
I did order Pilot Powers 120/160 and contacted a mate down under who has a hugger, at a good price too. Should be getting back to me with a shipping quote by tomorrow. All goes well, I should have it in a week or so.
I need a hugger since I am not going to be able to use the inner fender with the undertail exhaust. The shock and other stuff will get really nasty if I happen to ride in the rain.
A comment about the 01+ race tail....
It may look long but it is the same length as the stock seat and plastics combined. Being all white makes it even worse. Once I actually make a part (after making a mold) I will probably paint it so it breaks up the look of being long.
The 01+ tail looks way better than the older style IMO... I really like it, but I agree that a little smoothing along the top would be welcome...
Even as it is, I like it. :icon_mrgreen: I can totally picture it Yellow, Silver, Black, and white. :icon_mrgreen: :thumb:

Yep. Sorta know what I need to do. Here are the cliff notes of what to do from SVrider....use a gixxer speed sensor and mount 4 magnets on the rotor. Run the signal to an electronic speedo. I will be using gauges from my 02 SVS.
I have a beautiful set of GSXR1100 instruments....from a 95 with 502 miles on them......

The front fender paint is chipping really easy. Plus the paint lifted in one area when I sprayed the 2nd coat of clear, no idea why.
Looks like I will have to repaint it again. I have a 03 SV fender that will fit with the fabrication of 2 small brackets.

Unreal, D! I am so freakin' jealous. Keep us updated.
Finished welding the exhaust this morning. Still need to make a bracket to support the back of the exhaust can. This Micron can is internally supported unlike Yosh & M4 can that use the outer sleeve to support it. I shortened the can by 5".
Not sure about painting it yet but I do not want it black. Eastwood has a couple of color options. Thinking of either stainless gray or maybe silver.

There is about 4.75" of clearance to the tire. The shock is adjusted to its shortest length.
Not completly sure but I think there is about 1" of adjustment. The shock may be too stiff as sprung, a ride will tell.

dgyver, are you keeping track of how much this fun is costing you? Just curious what kind of a tab you've run so far.
I have been keeping a spread sheet with the parts cost and an estimate of the time for each install & fabrication. I know there is no way I will ever recover my labor but just curious.
Hard to believe that I have only have about $1500 in the bike now, including the motor but that is going back to my track bike after I build another motor. The next motor may run up to $500. So far, the most expensive parts have been the tires and then the forks. I have been buying and selling parts for several years. I love buying someone out of all their parts, selling enough to pay for it and then the rest is free. That is how I got the motor (w/ 78mm pistons, ported head & megacycle cams).
For those that do not like bleeding GS brakes......try bleeding twin 6-pots with 2 separate lines and without speedbleeders. I do have a couple .... but .... they are the wrong thread pitch. Oh well, after about 1.5 hours I have front brakes that you can sneeze on to do a stoppie.
I decided (for now) not to use EBC HH pads eventhough I have a new set left over from my TLR. Doubtful the I will need them. So instead I installed Ferodo 4004SS pads. I had them on my TLR for about 2000 miles before switching to HH pads. They worked good on the Tiller but the GS is about 100lbs lighter, so they should feel much better.
Also, I installed Fastline stainless braided lines with a blue cover. One of my ebay snags....new for $10.
And for the reservoir, I used a Brembo. It was only $15 (from yoyodyne.com) compaired to $45 from Suzuki. It mounts different so another bracket will need to be made.
Dgyver, it looks quite nice ... the swing arm and exhaust, are they touching? They look quite close to each other.

Dgyver, it looks quite nice ... the swing arm and exhaust, are they touching? They look quite close to each other.
Thanks.
No, not touching. Plenty of clearance...about 1/2"-3/4" on the side and even more at the up-bend. The closest spot is the lower bolt for the shock. It is about 3/8". But the shock can only move away from the pipe. I could have made more clearance if I removed the catalytic converter. It took a long time to position everything correctly, especially not wanting to cut off too much then having to deal with a short pipe.
The next area of concern is the seat. The top bend is very close to the seat pan, maybe 3/4". I am planning on cutting the pan to add clearance for the pipe. I will be using Great Stuff spray foam to fill the void between the pan and the race tail, for support and connect the two. Of course I will need to make baffles to retain the foam in several areas. Probably add some sort of heat shield as well. Do not need my butt the catch fire.
Here are some close-ups of the exhaust clearance at the swing arm (along with my helper)....

Does the chief inspector approve?
He is looking for something to chew on, especially rolling tires.
Hey D..how bout wrapping the exhaust in header wrap before throwing the great stuff in?
No. I have heard of too many horror stories of the pipes rusting out because of it. It then becomes another thing to keep up with. The Duc midpipe is stainless so it should not be a problem but I really do not like the look.

Not a lot new to show at this time....
I have been mostly been doing electrical. Wired in a converter to integrate the the rear turn signals & brake light. I am planning on using a TL brake light. I should be able trim the race tail so it will fit. It shold be thin enough to mount above the exhaust. I have started fixing the 01+ race tail master, mostly cracks from ill handling.
I did add some bling...Pandy style....
I need to figure out what front signals to use. I want something like a surface mount or a low profile mini-stalk. Suggestions? :dunno_white:
I do care about visability since I rarely use signals, mostly use hand signals. SC does not require turn signals, but they have to work if you have them. Not sure how other states view this.
Ignor the broken brake lever with the duct tape :icon_mrgreen: I have a new one....just need to install it.

[waxing philosophical]
At what point does this cease to be a modified GS500 and become something entirely new?
[/waxing philosophical]
As long as it still has (most of) a gs frame and engine it will remain a GS500.
Good looking work Darrell! :)
Thanks James.
As long it is still registered as a GS, I consider it a GS. But as I plan on replacing the motor with the built GR motor, then the only real indentifiable parts will be the frame as gas tank.
I Bow Down To Thee Dgyver, I Love Your Work
Jay
Got a little behind on my progress but here is an update....
Received a Sharkskinz fender today and finished painting it. This was to replace the stock fender which the paint had lifted when I applied the second clearcoat. Less hassle getting another fender than stripping the bad paint, I will strip it later. For the new paint, I used the same silver that I used to paint the wheels for heatherg11. There is a lot of metallic flake in it. Looks good. Pics later.
Still working on the electrical. Wiring in a variable load flasher to deal with the integrated tail light and whatever front turn signals I deside on.
Forgot about the clutch switch. I will need to make connector since I am using a GSXR lever. Interesting that the switch has 3 connectors.
Ordered some male H4 plugs to replace the connector that needed to be spliced into the harness. One thing that I do not like about Aztec8 lights. The lights from Flyncycle have the H4 plug.
To save some fabrication hassle, I ordered a mount for SVS gauges in a nakid conversion. Aztec8 makes them but they are not on the website right now. They are in the process of redesigning then but had 1 left. My SVS gauges are a little rough, they came from a 02 race bike I built 5 years ago. Got the magnets and GSXR sensor but still need to fabricate the bracket and mount the magnets.
As for the solo tail...I have been fixing the cracks in the master and should be able to start on laying up for the mold in the next couple of days.
I took off work this coming Sun & Mon for my b-day, so I should get a lot done then. Should be firing her up soon. I really want to hear what the exhaust sounds like.
Pretty much finished most of the wiring....still have the speedo to do. None of it is secured yet. Found some Dinkywinkaz signals today that I liked. With the iridium lens and orange bulb, I was surprised how bright they are. I installed an electronic flasher to handle the load difference.

Got some mirrors in the mail today as well. I will need to order a couple of mounts, like the ones used on the front brake m/c of the nakid SV. These mirror do not stick out very far but they should be fine.
I just got some new markers and I was really surprised by how bright they were too. I think more visible than stock just because the lens is clear. I saw you were the high bidder on some sv pegs on ebay. I am looking for some too, but I won't bid on those. They should look nice.

Yeah I'd do that. Good luck on the auction. :thumb: If you win send me a pm.
For now, I am going to be using SVS gauges...until I get another set of nakid gauges. Not wild about how they look, I like the nakid much better. But I already had them from a previous race bike build. Maybe with a fly screen they would look better, which I do want. They have some cosmetic damage but work fine. I may be able to shorten the spacers some to move the gauges closer to the triple. The brake reservoir is much closer than it looks, which is the limiting factor right now. Maybe modifing the bracket and rotating the reservoir, the gauges could move even closer to the triple. I switched the reservoir with my 97, they fit each application better now.
edit: I changed the above pic.
I adjusted the reservoir so the gauges sit closer to the triple. Looks much better. I will replace the above pic shortly.
and.....drum roll........

Sounds pretty sweet....kinda like a mello rumble. Not too loud. Actually quiter than my 97.

what kind of brake fluid reservior is that? is it universal for most bikes or just for gs? Nikki wants one for her ninja.

I changed it back to a stock GSXR/TL unit. I had a Brembo installed but swapped it with my 97. You can get the Brembo cheap from www.yoyodyne.com something like $15.

Yeah I got a kick out of the name. I got the Dinkywinkaz from a local Cycle Gear. They are made by Motrax. Basically the same as LP.
Sorry that I have not been updating as much. Not much to show when messing with electrical stuff. I will be working or the mold for the tail in the next several days.
Also, I was looking at making a fly screen for both bikes. Similar to the Buell. It looks like a GSXR windscreen has the right profile to fit. Cut it to shape and make a mold. Sweet.

Pulled the GSXR 36mm CV carbs tonight.....dang I am getting old..... What I thought were 150 were actually 160. Had to use a magnifing glass. Installed 150's, set the clip to the second slot and she fired right up. Not running perfectly yet, close though. Once I get it on the street, I will adjust the carbs accordingly.
Another find on ebay.....looks like the purple pegs are going to be removed for my track bike...
...and I will be installing some Yosh pegs

I have not been too motivated to work on the bike. But I have finished mounting the mirrors and of course it was not a simple install. I bought mounts for a SV. The right side was a direct bolt-on but the left required some machining since the GSXR clutch I am using is a little different. I was surprised how well the mirrrors work. They are convex so with being short they provide a good view from behind. Plus they look cool.
Pretty much finished the rear caliper hanger adapter bracket tonight. Nothing fancy. Currently it is a 2 piece bolted together. I am using the stock RGV hanger and a 03 GSXR1000 caliper. Goodridge s/s braided line installed.

I have no idea what "pig spotters" are. :dunno_white:
These mirrors do not have signals
They're tiny crappy mirrors that are just enough to make the bike road legal, stupid idea, but if you don't use mirrors, I guess it doesn't matter.

That bike is beautiful, you're truly a talented guy.
Ah ok. Thanks.
I posted pics of the mirrors off the bike on page 6. I thought I had taken pics with them installed. I will take care of theat tonight.

Ahhh... I didn't know they were convex now. When the first generation Pig Spotters came out they were complete crap. There was a mirror on there, but quite literally it was taken straight from my wife's compact (face powder) and the only thing you could see was your forearm.

I was digging around, doing searches, when I found this thread again.I saw dgyver's creation today. These pics do not do this bike justice. If you get a chance to see this bike, check it out.It is soooooo much cooler in person.I had to try and keep my back to it.I wanted to get down and really look at all the detail this bike has.Dgyver has not listed all the mods here, just the really clever ones.Once this bike is finished,it will be the coolest I've ever seen.I give it 10 thumbs streight up.
Send unused parts to dgyver.
Thanks for the help dgyver.
I am hoping to start laying up the mold the week, which may take up to 2 weeks due to curing time. The master is prepped and ready to pull the first half of the mold. I have been burned out from doing body work, so I keep putting it off.
The rear brake reservoir is a little too close to the exhaust pipe. I am going to have to make a heat shield. Just need to form/bend/roll a piece of stainless steel. I have what I want in my mind but getting to come out that way is another story. Kinda act like a heel guard that wraps around the reservoir and I will attach muffler wrap to the inside. It would really suck to melt the reservoir.
Thanks Ben. Anytime.

what mirrors are those and were did you buy them? Cost?
funhobbiez on ebay. I was unsure about having them shipped from Hong Kong, but for $37 it was not much to lose. They arrived in less than 1 week. I am very pleased with them

thanks, im going to ditch the jardine and get one of the 40$ rice burner carbon mufflers on ebay and mess with that to do the undertail and these mirrors are exactly what I was looking for.
thanks again
slowly but surely Im getting parts and in late november it will be all together
so did we finish the tail exhaust yet or what? wheres the finished pics?
No new pics. I have been slack with working on this bike....motivation has been low. At least I have fixed my 97 to be rideable again.
Here is a recap of the status....
The exhaust is completely fabricated. Just finished the brackets for securing the can a couple of days ago. Still need to wire brush, clean and paint the header. I may work on it this weekend.
The solo tail mold is still in the works. Half of it is done but I broke part of the master moving it, again.
I have made the holders for the magnet to mount them in the rotor for the speedo.
Also, I made a heat shield to protect the rear brake fluid reservoir.
Sometimes the little things take the longest.

no kidding I am trying to cutomize my bike a little bit and i can never find the time to do it.
The bike looks awsome!
I'm not a welder but I've put myself in the situation were I need a new sub frame, if you have any sugestions (materials) or measurements or anything that would be helpfull,
A quick update...have not forgot about it...
Finally figured out the speedo. I am using an 02 SVS gauges which require a pulse signal. The GSXR wheel does not have a place for a speedo signal drive unit. So fabrication is required. A GSXR speed sensor and 4 neodymium (rare earth) magnets epoxied in fabricated housings (which I made) that mount inside the brake rotor buttons make up the basic Hall Effect sensor required. Basically it is a fancy version of bicycle speedo setup. I still need to fabricate a bracket to mount the GSXR sensor. I had some wiring wrong and need to fix it. I did not come up with this design, it came from SVrider.com.
The mounting plate for the gauges flex a little to much for my liking, so I am making a couple of support brackets from 1" wide stainless steel sheet metal. This will stiffen it some to keepit from breaking.
The exhaust header is painted and needs a few more days to cure. I used a silver header paint but looks more like primer gray. Maybe it will change color to more of a silver once heated for about 15- 20 minutes for its final curing. I left the midpipe natural since it is stainless steel but did polish it a little to remove the yellowing from heat. I did not want a black exhaust.
Since I have the exhaust apart, I may repack the muffler. It was a little worn when I shortened it and carbon fiber can be damaged if the packing is not good enough. Also, I will need to make a can/flange gasket.
Started working on fixing the master to finish making the mold for the tail. I had broke part of the master when I was moving it.
I had been looking at making a new cush drive spacer to move the sprocket carrier outwards to move the chain away from the tire. 2-3mm may be enough.
Again, no new pics. Once I get some of the things finished I will post some.
sounds all good :)
Hey, what paint did you use to paint the frame? I currently have my GS stripped down to just the frame and want to paint it a blackish color like you did. I'm kind of looking for a semi-gloss finish. I don't know how accurate the pics are of your frame color on my computer but it looks pretty good.

It is Eastwood charcoal gray wheel paint. The problem is that it is an acrylic lacquer and it has chipped in places during the reassembly. I have seen another type of wheel paint at automotive stores which I will use next time, I think they are an enamel.
If you want black, Eastwood sells Chassis Black paint in a couple of sheens. I have used it on another frame and it had held up very well.

Have not posted much on my work, mostly because there has not been much.
I get distracted easily... like starting the assembly of the 569 motor for my track bike. :icon_twisted:
The wiring needs to be tucked in after fixing the speedo sensor.
I fixed the master for the tail mold over the holidays. It is prepped to lay-up the second half on th mold. I could not lay any glass over the holidays since I had problems with my heatpump in my shop, luckily it was just a $5 fan capacitor. I do not like working with epoxy in the winter, tough to keep it warm enough to flow properly.
Ran her a little bit to cure the header paint. I really love how this exhaust sounds. Still not wild how it came out more like primer gray than silver. Spraying it black is always an option. Got the muffler packing taken care of.
Here is how she sits now...

There normally is a mesh screen tube the length of the can that holds the packing against the outer sleeve.

Sorry, I do not have time to even finish my own projects.
Getting back to finishing a last few items....
Made the bracket for the speed sensor tonight. It tested all good but need to fix the wiring for it. Too tired tonight and probably mess something up.
While the fender was off, I fixed a crack in the lower mount. I was laying up the second half of the 01+ race tail mold so I had extra epoxy to use. I should be pulling the mold off this weekend and hopefully it comes out good.

J/K D will have to awnser this.
Ben may just be messing around but he has a valid point. Mounting in a similar manner to most modern sportbikes would need to be fabricated keeping the gauge assembly clear of the turning radius of the triples.

Do you have a drawing of it?
Yes, but I am not giving them to anyone. I have way too much time invested.
I layed up the tail last night. I really hate the FG cloth that I have. It has a tight weave and very difficult to get the air bubbles out. It took longer to work them out. Tough since I was using 1-hour pot life epoxy. I should have used a layer of CF first (much easier to work with) and use the FG cloth as a second layer. Oh well, will have to wait to see how it turns out. If it is too much work to fix, I will lay up another using CF as the first layer next week.
I transferred the tag and switched insurance from my 97. I better get this bike done before the Deals Gap Rally in June.
Not much else to get it ready...
- Finishing the tail (probably will not have a seat pad before June)
- Mount the brake light
- Mounting the shock reservoir
- Storage box
A couple of other items are in the works and may get done for Deals...
- Chin fairing (needs prep & paint, fab mounting brackets)
- Windscreen (needs mounting brackets)
I'm getting excited, I want to see this bike finished. I may have to go on the Deals Gap trip just so I can see the finished product. :)
Here are the lastest pics. The tail sits a little higher since it is mounted on a stock seat pan. The pan has been shortened, cut off after the lock. I also had to cut out the middle to allow additional clearance for heat from the exhaust. I will be adding a heat shield as well.
The freshly painted tail. I plan on painting a white number plate and clear coating it.
I glued the seat foam to the tail before painting. I wanted to glue it directly to the fiberglass, not the paint. The foam is from an exercise mat.
The TL1000R brake light matched the lines pretty good.

I located the lock to ther rear.

Looks awesome D. I think you have more storage than on a stock gs, certainly dryer. Have you ridden it yet?
Not yet. I was planning on taking it out this weekend but I am going to to wait until I have the tail completely painted. Maybe next weekend.
Dang.. I just remembered I need to make a mounting bracket for the tag. Sometimes I hate street bikes.
Where are you thinking about mounting the tag?
Probably under the exhaust. I do not like tags mounted on the s/a or stuffed under the tail.
I am going to have to source some small lights for it.
I have to agree.

Yes I did and it seems to hold extremely well. There are a couple of areas of concern. More of the way the foam has to contour. If it is a problem, I am going to use some clear or black adhesive (similar to liquid nails) on all of the edges.
I should be painting the number plate tomorrow. Then spray the bottom with rubberized underbody coating.
Finishing the brackets for the windscreen is on the list for tomorrow as well.
I also bought another instrument cluster. The one I started with was from my old SV race bike that had been in an endo prior to me converting it. There was some damage to the circuit board which I may not have been able to fix. There was some failing of the tach. Plus the lens' are clearer.

Yep. :thumb:
Got another item to add to my project... Just paid for a hugger for the RGV swingarm. I am amazed that nobody bid against me. :icon_mrgreen:
Holy cow! :o I gotta get down there and see this completed.
Finished the tail today, except for spraying the underside. I am really pleased how it turned out.
The windscreen was completed but I changed my mind on the paint design. I used a windscreen from a 96/7 GSXR600/750 and trimmed it down. I painted the bottom half black (inside of course), then realized that I had enough room to make it a number plate. Not wanting the paint on the outside where it could get chipped. I will use this windscreen on my 97, just need to make another set of brackets.
Figured out the tag holder. Need to get a piece of stainless sheet sheered at work tomorrow and weld up the brackets.
Next will be the chin fairing. The factory one I have had some damage but it has all been repaired. Some sanding and ready to paint. I only have 1 bracket but I do have a simple design for the others.

In the works are...
The license plate mount is complete but I just sprayed a second coat of undercoating so it will need to dry prior to mounting.
The chin fairing has been primed and ready for the start of the coats of silver. Been thinking of adding a couple of Suzuki stickers to it.
Finished the flyscreen. Very pleased with how it turned out. It is a cut down 96-99 GSXR600/750 wingscreen. The paint is on the inside. Custom brackets bent to fit the contour and mounts to the headlight brackets. I will be added a similar one to my 97.

Need some work on the hugger, it has a small crack at the front right mount. I should be able to fix it with a plastic welder. I have a potential interference problem under compression with the shock reservoir and the hugger. New brackets to mount the reservoir outward 3/4" with solve it. Already have the pattern designed.

Just let me know.
This is the type of tag light I was looking for. Just ordered one.
dgyver,
Where did you find the LED tag light? I need one. Last year when I went to LED bulb replacements in the brake light, I rigged a white LED down to the plate, but it is no longer working. This would be a MUCH better solution. I already have the wiring done.
I promise I won't steal any of your other ideas (besides, I don't have the fabrication skills to execute them!). Beautiful project.
I got the light from http://stores.ebay.com/The-Targa-Garage
List of their lights available:
http://stores.ebay.com/The-Targa-Garage_License-Tag-Lights_W0QQcolZ4QQdirZ1QQfsubZ114923819QQftidZ2QQtZkm
Search through them and you will find different shipping rates. Ignore the applications listed. They have the resistor built into the wiring, ready to install.
Amazing , Loving that Fly screen ... So Which Month in the Calender Takes Your Fancy?
The list of to do items is growing very small.
- I will need to repaint the header. It is flaking. I must not have roughed it up enough. No problem, I did not like the color anyway. Going with the Rust-Oleum BBQ black. I really liked the way it turned out on my 97.
- Still need to wire the plate light.
- I want to extend the shock to gain a little more travel clearance. I lost almost 1" with adding the hugger. The forks will need to be dropped to keep the bike's attitude the same. I have a fairly heavy spring on the Fox TC shock, 600# IIRC. There should not be a problem, especially since the bike is 1-up only.
I removed the WERA sticker from the engine cover.
Installed the chin fairing tonight.
I had to fabricate 3 brackets. Looks like a little frame paint touch-up is needed.
I had to make new rearsets since there was a clearance concern with the brake light pressure switch and the RGV swingarm. I used 1/2" aluminum instead of the 1/4" I had been using. I needed to move the switch outwards. These are much more rigid.
Coming along nicely. Not much left now.I gotta install this fresh set of carbs and balance them. Then I'll be down to ride or you can ride up.We'll have to wait and see. :thumb:
Sounds good. I need to get a new battery. It will not take a full charge. I had to pull the dead battery from my 97 before I sold it and put in the newer battery from my 92.
Looking good, are you planning on painting the tank?

No plans to. I kinda like the two-tone look.

I do too, removing that WERA sticker and adding that chin fairing really make the bike look great. Pulled it all together.
If I can find blue stripping tape, similar to the tank color, I may add some to the chin fairing.... or maybe a Suzuki sticker... or a combo of both. Things like this just kinda evolve.
hmmm... looks like there may be some downgrading in the very near future. This weekend I am going to pick up an '01 SV650S, wrecked of course but for a song. The SV forks are straight but the GSXR forks are too sweet not to put on the SV, I had gixxer forks on my previous 02 SVS.
ahh... another project... I must be sick.

Of course you'll keep us updated. I live through your projects, until the day I can start my own.
they are sweet! , why the gs wears them so well ,. but If im correct , they should just slide into the SV Tripple Tree? , the same way , they would on a Katana Tripple
SV forks are the same 41mm as the Kat.
Alright so i saw this and wanted to know if dgyver ever finished his project (im guessing he did because the last post is date july of 08). So dgyver, final pics?

I will have to see if I can find them or at least take new ones (especially before I mod it and remove the forks for my SV)
Looks great dgyver! Really has me thinking about changing my exhaust to an undertail. I just gotta find a muffler that will fit. I don't have anywhere close to the room you have so it would have to be something low profile, think "flat".
It reminds me of a bumble bee because the big rear end and its intimidating :icon_eek:
Awesome project... any new updates? All finish yet?
The last full pic posted was how it looked... until this morning.
Been a busy day...
Removed the GSXR forks and Katana forks (w/ Sonic Springs from my track bike) with a black w/ polished edges wheel to be installed tomorrow, had to mod another GS/Kat stem, paint drying. The silver Kat wheel has been replaced with a black Bandit 600. Modified a couple of spacers and it fit like a charm. The wheels are shoed with Michelin Pilot Race H2 110/150 tires. Removed the Fox TC shock and replaced it with a GSXR shock (forgot the year), need to move some electrics due to the shock mounted reservoir. The shock is longer but the Kat forks are longer as well. This helps with the reduced rear wheel clearance with the undertail exhaust.
There are some minor issues to address... speedo wiring, headlight mounts (smaller fork diameter), bleed the brakes, move the rectifier, and a few other small things.
The parts removed have already been installed today on my 01 SV650S. Sorry GS lovers. Yeah for the SV lovers!
Took a break and replaced the crank set on my mountain bike.
them is TLR forks if i member...been worked over

They are Showa forks, which are GSXR. TLR had KYB. Oh yeah, they have been reworked. Sweet.
Start to swap some parts over to my SV. Installed Kat forks (w/ .95 Sonic Springs) from my track bike, GSXR shock and Bandit 600 rear wheel. On a side note, found 3 original brackets for the chin fairing for a total of 4. They were in a box of bolts I bought a while back. I suprise myself with what I have at times.
As she sits now...

Nothing new. Have not worked on it, except for painting the chin fairing brackets. Busy with other projects around the house. Need to finish it and put it up for sale.

They are probably Dominator headlights.

Hows this thing coming along? any new pics?
bad ass pipe :thumb:
What made you switch from the GSXR forks to the Katana forks? I think it looks great. I don't mind the separate color tank and tail either, but I think it might look real classy if you faded the tail color to match the tank up front, and then fade to it's current color by the time it passes the seat.
I put the GSXR f/e on my SV, along with the Fox shock.
A fade would look great but I am not much of a painter. My skills are limited, so it will probably not change. Paying someone is not practical for me or the budget of the build.
I have been in the middle of a another smalll addition to my shop. It is a mess right now with little room to work, so not much has changed. I am almost done with the addition, hopefully both bikes will be completed over the winter and be ready for the good weather. If I get the 569cc motor back together this winter it may get installed as well.
Another addition?Holy crap!Your shop was already big.Is the HVAC capable of handling more volume?I'll be phoning soon since I am back on my feet, again. :thumb:

The addition is for yard equipment storage, so I am not adding to the conditioned space. Already had most of the materials, just finding the time. The heatpump can handle more area, still have about 500 sqft extra capacity.... hmmm
Hope things are getting better for you Ben.
