We're going to build a GS500 from the ground up. Frame, carbs, tank and tail came in today (from an 89). We got a free 2006 engine (needs starter and clutch push rod).

awesome! I always wanted to do a "ebay" build just to do it. Last bike in a box build I did was an xr200 dirtbike. That was fun. Might do a xr600l next time. Keep the pics coming!

I did a frame out build on my bike.Now I am ready for tear down,paint,and PC.I got one that is just a resto to running condition and a completely bare frame build.It will be a trike project for the GF.I have 4 bikes total and may be picking up a few more.
The "bike cave" is nearly ready for the project to move in and begin. Giving floor a week to really harden before "moving in". Until then, I've been acquiring a few parts I know I didn't have for the bike build.

We're getting ready to begin our build. First we strip down the frame to clean and paint it and continue to gather the necessary parts. This weekend we will start to organize the cave and who knows what we'll find in all the parts boxes.

One frame is for the build. The other will be to replace a twisted frame on one of our bikes. Forks will first be rebuilt and go on Junior, whose forks will then be rebuilt for the bike build. We really do a lot of parts cleaning and swapping. Handy to have so many of us with GS500's so we can fix & swap parts. Welcome to the world of the West Seattle GS500 Club!

Got started stripping down the frame to clean and replace ichy parts (like bad steering bearings). And to our surprise, we found what appears to be a factory 12v outlet mounted to the battery box! Another odd thing was one rear turn signal had a double filament bulb and was wired that way with 3 wires except the 2nd filament wire was not connected. Seems there was a turn signal that was made and wired for running lights. Also found that a 1989 frame does not have the hole to get at the shock mount. Frame welding was a little different than later years, too. Also the 1989 frame had a cast shock mount rather then what we usually see made from bent & welded steel (you can see it right in front of the plastic parts box, behind the turn signals and rear light)

Cleaned the cast knuckle that was on this bike. Odd - never saw that on a GS500 before. Could it be from an early production run then they changed it when they ran out of them? Anyway, it cleaned up nice and will go on Trey then Trey's will be cleaned and go on this bike. It IS an EXACTmatch for bolt size and dimensions, so we know it is not a Kat knuckle or from somewhere else unless anyone knows of a bike that had the exact same knuckle as a GS500. (PS: The parts diagrams DO show a cast knuckle for K and L models, and the steel one for M and onward. Anyone else ever have a cast knuckle? Also see the knuckle is a different part for the "F" models than the older ones :dunno_black: )
Not sure where the Kat shock will go since Trey will get a cleaned up stock shock and this build is for a light weight person. We clean up and recycle parts from bike to bike. That way we have very little down time on a bike. Forks will be re-springed and go to Junior. Junior's will then be cleaned and used on this build. Minimal down time on a bike. Plus it is interesting to discover differences in models from different years.

Thought about grinding down the cast marks on that knuckle and then mirror polishing it up?
My 89 and 90 had the cast knuckle from the factory.
Got a fork set today from Pinwall Cycles. Nice shape and good bearings.
Will still replace springs and seals. Might as well do everything before putting on a bike. Looks like one seal is a little off due seeing a little gunk on one tube. Kind of like I see on Junior's right tube.
Good straight forks are so hard to find. Now we have 2 sets - this one and a set from oregon250exc.
We'll fix up - put a set on Junior and a set on the bike build then probably sell the extras. So much easier to rebuild parts OFF of a bike in the new cave then take half an hour to put on a bike. Less down time of a bike, too.

Another frame came in today. This one is a 1993 - had been cleaned and repainted. That will save me a LOT of work.
Change of plans: Originally we were going to build one bike, put Trey's motor in it and put the 2006 motor into Trey.
Well, I decided it would be easier to put the 2006 motor into a clean frame and build up the remake of Trey that way. As the bike progresses, parts will be taken off of Trey and Trey's motor will go into Dave's bike when that frame is ready.
Here is "Phenix" (6 characters allowed for custom plates). already has a license plate for going on the road. :woohoo:

Interesting if the title is clean, Washington does not require an inspection or emissions test. You can title a bare frame for motorcycles. Imagine that! :cookoo:
A little while ago you were taking about the 89 frame that has the factory 12volt outlet under the seat. On mine that is were the starter cilinoide is. They must have changed mid year, on bike bandit you can get both. now I see they are over on right instead of under seat.

I found a European parts catalog. Quite interesting. It even has part numbers for the 3 different types of OEM clip ons for the GS500 - the 1989's USA that we see and the 2 types from Europe (and Canada I think as that's where Junior came from and had the non-USA type).
Don't know about Canada, on cheap cycle parts, and bike bandit the 89 ek has both starters cilinoides for my bike, when i got it itwas located right where the 12volt put is on yours, I put a different wiring harness on mine from a 2000 and changed the wiring to match my cilinoide, but that was the only rhing that I had to change. The wiring is simpler the way they have it know vs mine but i didnt want to replace my cilinoide when it is working.
I was also looking at that front set of forks you got, because i have to replace my fork seals anyway, but you beat me to it. Have you tried the r6 shock, or any other up grade shocks for that matter with the cast iron shock mount?

I definitely envy you not only for having a bike cave but having the funds and ability to get a bike like this and put it together. You are going to gain so much knowledge of how the GS works after this projects done. I was able to purchase a great set of current carbs that I will take apart to really understand how these little suckers work. I have had my eye out for a cheap GS or engine so I could mess around with it.
Selling lots of old collections (like Kliban Cat stuff, MAD magazine, bowling, etc.) to clear out years of collecting is providing lots of funds.
Once I get Trey running again, I will start assembling Phenix. I now have all the parts. First will come the side & center stands. Then a cleaned up 1989 knuckle & 2009 shock. 2009 forks with new springs. (I love the cast aluminum ones only used in 1989) then wheels.
I appreciate the complement - however the "ability to put it together" has yet to be seen. We'll see how it goes. If I don't know where something goes, at least I have a 1992 and a 2009 to compare to.

Phenix officially started today - Jan 1, 2012
First: 2009 shock, cleaned up 1989 knuckle (I love the cast 1989 knuckles, all bikes will get them because they look cool). New lowering links. Set for standard height. Could set to lower if ever needed.
Then decided to put on side and center stands.
Everything gets greased. All screws & nuts get thread lock.
The frame was so expertly painted by the PO that all I had to do was wipe it down with a damp rag. I still don't know why it was parted out. Even the side stand and center stand were cleaned and painted by the PO. As bike was parted out, I bought the stands separately, not expecting them to be so nice. I did use cleaned bolts, bearings and springs.
I will drop off rims to Aurora Suzuki for new tires.

Found problem with one peg mount. Seems pretty bent. Took measurements in a variety of places and the frame is straight and true. Looks like an engine had been put in and a rear wheel. Not sure the story - as if someone was spending lots of money to rebuild a bike then gave up. Other than this, the frame is beautiful. Many screw holes were never used - that is they were clean with either surface rust or paint overspray. I do not think this frame was ever put back together and driven on the road. Too clean and shiny.
These peg mounts are there just because I wanted to see how bad it was. probably will put Gimbel on him.

I had a frame that had the peg mount bent like that.I clamped the frame to my friends steel welding table, and used a 36 inch pry bar through the peg mount, to bend it back out.The metal in that area is fairly soft and weak.
While reading replies and deciding the best options for the bent peg mount, I decided to clean some parts with a new vibrating parts cleaner. Easy: easier and less hassle than cleaning with kerosene. Put parts in, add cleaning compound, turn on, come back 10 hours later, put in polishing compound, another few hours and WOW! Like new shiny parts!

They have a small one for $99 and the large one I got for $249. The large is better due to size of bike parts --- bolts, brackets, dog bones, sprockets, etc.
Think of the time it would take to clean just that pile in the picture if you used a brush and kerosene. This thing also removes rust and paint from parts. This is one tool that is really worth the investment. You may not think $249 is worth it - until you use it.
As a suggestion: They sell a new cleaning and polishing liquid combo. Meh. I think their Metal Wash for cleaning and the crushed shells for polishing (comes with shells and green pyramids) work as well or better and are cheaper. Worth trying it. You might like them better.

Right now cleaning up the 2 1/2 bikes worth of parts I picked up and busy selling parts.... while cleaning parts and sorting what I need.
As soon as it warms up a little I'll be putting more parts on. Painted the side grab rails and got them on. I want to put new springs in the 2008 forks I got so I can put on the front triple. Wheels are at Aurora Suzuki. Front wheel bearing spacer just came in so they are finishing the wheels then I'll get the wheels on.
I like the simplicity of the old carbs. However I have about 6 sets of new carbs and wiring harnesses, so will probably go with new carbs and wiring even on the old engines.
Made some progress. Still lots of parts to sort but managed to get rear wheel on. Picked up front and rear wheens with new stock tires.

Haven't decided what rear set for Phenix. Probably stock or Gimbel.
And I did get the peg mounts straightened out. I will post a picture of how I did it using a long wrench and a standard peg mount plate.
UPDATE: Pressure switch banjo bolts are made by Vortex, Goodridge and Pro-Tek. Be sure to order the right size (10mm with 1.0 thread pitch but verify that's what your bike has before ordering.)
Put new springs and oil in a set of 2006 (I think) forks. Smelly black oil! Seals seem OK. To do fork work, I use a garbage triple in a vice. That is a safe way to hold the fork. To hold the fork compressed to measure oil, I rotate it and hook the fork brace mount over the edge of the bench. It really makes it easy.

So today I put on the front end. SS brake line. New 1997 or 1999 wheel rim, new bearings, new tire, 240 miles on the used front rotor. Billet fork brace. Used triple with good bearings - year unknown.

I have chin, cowling and solo seat plus tails in black with the red and silver stripe. I do not want to repaint the tank. I have tails that go with it. I can take the red stripe off the solo seat or it may look OK with it. I also have black cowl and black chin so he will evolve.
If I finish him around ghey Pride week, I have the purple parts that were on Trey. We did just pass ghey marriage. News says Seattle has the largest ghey community second only to San Francisco. So if I had a purple bike again, I'd have to carefully screen those admiring it and asking for a date. At least I wouldn't have to worry about getting beat up for a purple bike.
So, Phenix will evolve. Not really sure how he will end up. He will have a well running 2006 engine I just got with 7000 mikes. Its a Calif. engine so I will learn how to remove the added emissions crapola. I can fix the 3 other spare engines when weather warms up.

However.... I was reminded the U.W. colors are purple and gold - with everything there in purple.
I have all the purple: tank, plastics... What if I painted the 2nd frame gold? Purple/Gold bike? How cool would that be for Seattle? Then paint little husky dogs on each side of the tank.
Now I know why people liked Trey when he was purple! UW colors!

Started adding some gauges and controls. It is interesting to learn the different ways cables are routed in different models and the parts used to hold cables in place. Glad I have a couple bikes to compare with. The top plate and clips are there as spares. The real set I'll use is getting painted. Discovering the difference in handle bar controls, their connectors and wiring harnesses is also quite illuminating. Seems 2001-2002 is kind of an odd-ball transition year. Some stuff looks like 2004+ but is wired like 89-00. Phenix will be wired for 2006 as that is the engine I am putting in. Dealing with wiring designed for inside a fairing on a bike with older round headlight will be interesting. Maybe I should order a wiring harness for a naked "F" from Europe? They sold faired and naked "F" models in Europe.
I ran into one biatch of a problem. Had to remove a screw from the fork brace to add a speedo cable holder. Seems the new screw broke off a piece of thread. It turned once, maybe twice then stopped dead. Had to fight with vice grips. No amount of heating or PB Blaster would help. That sucker was locked in tight. After removing it, I saw a bit of broken thread. New SS bolts that came with the billet fork brace. Had to clean out the fork screw hole with a tap and use a new screw. I almost ready to ditch the fork in the trash and grab another one off the shelf. Fortunately I got the screw out with only a little damage to the back side of the plastic rock deflector. I hope the seal didn't get damaged from using a torch. If it did, I can replace it or grab another fork from the pile.
Remember the topic on brake hoses? Well, with 89 clip ons, no off-the-shelf GS500 SS brake line is the right length. All are too long. I'll have to route a kink in the SS line or start ordering custom SS lines. Now I have a pile of SS lines that are too long for any of my bikes since I always use the OEM clip-ons.
Question: Why do most gauges have crap on the inside of the glass - like they were wiped with a wet, dirty rag? How can we clean the inside of the glass?
I swapped the green turn indicator for an amber one I had. Amber is prettier :embarassed:
Got to remember to swap the bulbs for LEDs.

Are the marks in the inside f the gauges swirl marks? Mine are. There were swirl marks on my previous GS as well.
Yep - swirl marks like the glass was wiped with a damp, dirty rag.

Put LEDs in the indicators. Since I'm using a 2006 engine and wiring harness, I needed T-5 LEDs for the indicators. Though not as bright as T-10's, I'll try them. Because no bi-polar LED is available for T-5's, I used 2 diodes as I have posted before.
This photo shows the diodes added before I sealed it up with heat shrink tubing and tape. This clearly shows how to do it.

Wiring checks out OK. I can hear the side stand relay and starter relay. Turn signals work. High/Low works. Indicators for neutral and oil work (jumpered them as engine not in yet).
Probably a month before I have everything ready to move the engine from the parts bike to Phenix. Plan to experiment in the parts bike with removing crap from the newer carbs. I have a few sets of carbs so I can experiment and not have to mess up the ones in the bike right now which are working OK.

He has the newer electronic flasher relay. Suzuki switched to those. The fast blink is because these electronic flashers sense "burnt out bulb" and flash faster. That's so you know a bulb went out. because LED blinkers pull less current, the flasher thinks a bulb is out. That is a different reason than the older mechanical flashers with a bi-metalic strip that heats up and cools down. However, the effect is the same with less load. An electronic flasher that does not sense a burnt out bulb is what is recommended when going with LED turn signals.

He took it apart, then passed it around the classroom (stinking it up with the smell of fried electronics in the process) to show everyone an example of a bad failure mode. He told me that I was lucky the bike didn't burn up, and I'm inclined to believe him.

That relay was overloaded and burnt out or there was a short across the terminals.LED lights shouldn't draw enough amps to cause a melt down.
99% sure that's an SV650 headlight.

Headlight is from Europe - Germany. Lights4All on ebay. Same place I get the smoked turn signal lenses and smoked tail light. The European headlamps have the small running light.
Flasher on Phenix is stock GS500 electronic flasher currently used. A flasher can melt if you have a short or bulbs going out. Something that causes an overload. Then it is possible for any electronic part to simply fail
Allow me to jump in line ahead of the dumpster for those fairings. I would gladly stop by and pick them up to have an extra set around. It's not like my paint job looks much better.
Phenix is coming together very well. It's going to look show room clean when you are done with it!

I have a dibs on one set of fairings. We can talk about the other set. On that set, the front is not painted and the headlight is good.
Sides were painted fugley. (PS: There is a first-in-line request for that one when I get around to removing it to sell it.)

Phenix deserves new parts whenever I can get them cheap. His used one is OK, but someone said Phenix will be like "showroom new" so I don't want to disappoint anyone.

Once I rode behind Suzi while a friend took her to the dealer for service (I had leg tendon surgery, so couldn't ride the bike). The turn signals and tail light really looked hot. Much better than clear( or red or orange).

The floor is ArmorPoxy. It is a 2 part epoxy floor.
Only chip is when the cement actually chipped.
Taking bike off of center stands, turning when on center stand --- no scraping or chipping of floor at all. This is one tough floor!
Water, oil, gas --- no effect.

Well, being in the bowling business I know the hardness of a bowling ball can vary.

Got in 4 more new old stock OEM clip on bars. These are the 1990-2000 bars (2 notches and 1/2" longer than true 1989 bars).
So cool to be using NEW bars rather than used, scraped up ones. Looks like I'll have used bars for sale. Unfortunately, no extra clip & top plates right now. Phenix, Suzi, Trey and Junior all will get their bars replaced with new ones this weekend.
I never thought I would get new bars. Used, straight bars are getting harder to find. Then half of them have the bar end screw broken off. I have a a pile of junk bars.

Cleaned up some wiring in Phenix and routed the control cables correctly through the front of the frame. Put fluid in the front brake. Figured I would need a brake now that Phenix is a rolling frame. Need to be able to stop him when moving him around.

With new bars, new 2009 controls, R&G bar ends - holy crap! Phenix will be a nearly new 1993 (as per the titled frame) bike.
But there is a bad side: See the mold seams on the clip ons? They all have them. I file them down when I clean 'em up and repaint them. These are pristine brand new old stock - I'll have to live with the seams 'cause I won't farkle up these hew ones.

It is quite an education to learn the subtle differences from year to year, and how much is the same.
Sometimes I feel a find of some NOS should be in a display case rather than on the bike. Has any one of us ever seen or touched brand new 1989 clip-ons? Is there another NOS set in the world? I remember selling a NOS 1989 headlight cowling still in the original box to someone on the board. I still have a NOS tank (1993?) - the red one with the pink squiggles. Bought that the same time I bought Juniors brand new 1994 tank.

I'd love to find NOS for the short Euro clips (aka type 1). Someday they will show up. It is amazing what I have been able to find in the short time I have been searching the world for GS parts - which is under 2 years.
With 3 NOS sets coming in, I'm tempted to make one set a display unit with NOS bars, NOS controls and maybe even OEM bar ends.
When NOS turns up - you gotta jump on it. The complete set OEM price is $310 and obsolete everywhere I look. Bars can be found and bar ends are a stock item. All cowling and belly pan parts seem obsolete, too. No idea what the part number is for the full fairing. I'll have to look on the box at home. however it does seem to be TCP with 2 different models. One difference is the headlamp: one has a single rectangle lamp and the other has a dual lamp but fit into the same space.

The one bad thing on the new old stock is the mold seam. When I repaint them, I first file that off so all edges are smooth.
I do not want to file down and repaint them since they are new.

On the used sets, I plan to take time to clean them up and refurbish them. One thing I do not like is the mold seam on the parts. Can't remove it from the new ones - well - because they are new, virgin parts. On used ones, I'll file that down then prep for painting or paint them and apply a 2 part urethane clear.
I did learn why the master cylinder changed after 1989. The 1990+ master cylinder is wider. When put on original 1989 bars, it interferes with the gauge bracket. You need to use the European bars with the 1990+ master cylinder because those bars are 1" longer, allowing extra space for the larger master cylinder. Otherwise, use a 1989 master cylinder with the shorter 1989 bars.

No interference is probably banjo bolt angle off of the MS. It was late and I guess I didn't take time to study the situation.
The 89 MS has the window on the front. I'll have to look at one to see exactly how else they differ from the later ones.
What is the length of your bars? Do they have 2 notches or one?
You can see in the picture that there is only about 1" of empty space on the right bar. Take off that 1" and things are rather tight.

Is there a reason why no one has machined the top triple assembly before? Seems like the clip things and the bars would be easy to source, but the top triple assembly is the hard part.
Looking at it, it doesnt look HARD to machine. Of course i know absolute zero about that stuff. Just asking....
The top plate should be super simple. Could be done with a water cutter. Drill and tap the clip bolt mounts. Bore out a little on the underside for the rubber cushion mounting. Round the edges and you have one.
Clips would be harder. 89's are straight so could be easy. The Euro's have an angle up and back to be less aggressive. That would be harder. A 3D milling machine should be able to make some. On all, they are cast. Then the bar hole is bored clean. The part that goes on the top plate is machined. Then the screw holes are tapped. Design one on a 3D CAD system. Flip it for the other side.
Doing your own top plate could angle the bars out a few degrees for clearance on the 2001+ tanks.

What is the length of your bars? Do they have 2 notches or one?
You can see in the picture that there is only about 1" of empty space on the right bar. Take off that 1" and things are rather tight.

More parts for the bike builds!
To my shock and surprise, the 3rd NOS 1989 clip on set that came in is actually the 1990-2000 European type 1. I noticed the package (never opened) had part ...01D10 and the others had ...01D00. So here they are: 2 more new sets of clip ons: 1989 and European type 1. Used belly pan. Complete set of "F" fairing stickers (I used them when I paint older parts - anyone notice that Junior has "F" tail decals on his Gimbel seat!) 2 copies of the parts catalog from Europe. And the service supplement for "F" models.
Now to get back to assembling Phenix. He will get the new set of 1989's to replace the used set I have on him. The plan is to sell Trey once Phenix is done so no more upgrades for Trey.
The bottom clips are the 1989's. The top one is the European type 1. I wonder if there are any other new ones in the world? This was a lucky find.

Well, it was warm tonight so I decided to get the wrenches out.
The DONOR bike is a 2006 with a not so great previous 3 owners. The engine runs really well so I continued removing stuff to get the engine out and moved into Phenix.
Got the wiring harness out. All electricals out. Carbs out - removed them attached to the airbox. I saw someone do that. It does seem easier than removing the airbox then the carbs. Disconnected everything except what connects to the engine. Plan is a straight move from one frame to another.

Yep - no oil under the clutch cover. That's metal shavings from a non-oiled chain. I wondered about the long flakes: seed pods, the helicopter kind from an oak tree. I've never seen anything so devoid of oil.

OK. So now I am at the HELP stage. All 4 engine bolts out. Engine wants to stay in there. I was hoping to remove it intact. Now it seems I'll have to drain the oil (well, should do oil change anyway) and remove the oil cooler. At least I made some progress tonight. I wonder if a few strong people could LIFT the frame up and off of the motor? Oh, the right side is in the way of the frame. Seems motor has to turn. And the horn bracket is getting in the way. Time to look for videos on removing the engine.

I can slip a couple engine bolts back in to support it in order to drain the oil and remove the oil cooler.
I've never taken an engine out but here is a video of two guys doing it with a car jack.

I've pulled gsE and gsF engines. I don't remember having to remove the oil cooler on any F's. Although I didn't use a jack, just put some cardboard below the engine- lift a bit, and like you said, you have to kind of pivot and lower the engine out.
Looking closer at the photos at my photos i might have pulled the valve cover off to give the engine a bit more room to slide out
What's the oil cooler hitting/catching on?
It was late. I recall hearing you'd have to turn the engine. If turning to the left, the oil cooler would keep you from pulling it out to the right. Horn bracket was keeping it from turning to the right, which I thought was right.
Anyway, it was late. I was excited I got everything else out and the engine was on the lift - but trapped in there.
I'll watch the video and try again later. Maybe with some help.
Weather is getting nice and I'm making progress.

Yep, you gotta rotate counter-clockwise (if you are looking at it from the top). Learned that one the hard way and got a few scratches on my stator cover to prove it.
So counter clockwise means the oil cooler ends up on the outside of the left side of the frame. Engine then is still trapped. Or is it just a little bit counter clockwise?

I saw the back end was clear of the frame - enough to start lowering it. Would that let the front clear the frame? Would the oil cooler get caught on the left side?

The back end - with a little more turning - was completely clear of the frame. The front still caught. So I can safely lower it more without scratching the back end. The left side was now clear of that side. More lowering

Here it is! Ready for a valve adjustment and a good cleaning before going into Phenix. None of the wiring was removed. Should go back in real easy and start right up. Wheels and forks removed from donor - that took just a few minutes. Cleaning up all my mess is next.

I can't live without it. all the crap goes in it. Removes rust, corrosion, grease. Turn it on and take parts out 6 hours to the next day (I run it over night).
Then put parts in the polishing stuff (ground up shells & stuff like that) and all - especially chrome bolts - come out like brand new.
Think of the time you save. Turn the machine on.... watch the uncensored DVD's of Family Guy.... come back to spanking clean parts.
The bowl needs to seal so cleaner and crap doesn't fly all over the palace.. There is a science to the angles, frequency and amount of vibration so the parts continually tumble and rotate around the bowl. Without good tumbling, parts would wear scratches in other parts and certain areas would be clean and other areas dirty. For $99 for the smaller one - you can't beat it. I got the bigger one after having a smaller one so I could do heel guards, axles and bugger stuff.
Isn't this worth $99? Compare. Yes - I'm selling you on one of these because I can't live without it. Most useful cleaning thingy in my Bike Cave.

Cleaned the engine. Wow! What a bunch of crap under the clutch cover and a total lack of any grease there. Just oak tree seeds, crap and metal shavings from the PO not oiling the chain. In fact, when I got the 2006 bike for parts the tires only had 20 psi. If I didn't part it out, I'm sure it would have died in 6 months from lack of maintenance. I feel good saving a bike from the scrap heap and a bad owner.
Engine clean and did valve adjustment, too.

Looking good! Note to self: replace that black frame cap with a silver one. Interesting to find there was one original threaded hole next to the horn mount that fit for the oil cooler. What was that bolt hole for on a 1993 frame? Just have to drill and tap one more hole for oil cooler and 2 for the oil cooler lines brackets.

I would have painted the frame when you had the engine out, I don't like the silver frame. might have mine powder coated over the winter.
The frame was repainted before I got it - which is why it is so clean. The motor was never taken out of it. I bought the bare frame already repainted. Clean title, too.I think someone was going to rebuild a 1993 then found they had a crap engine. Most bolt holes never had a screw in them. The engine mounts show signs someone did put an engine in then took it out.
Bike #2 will have the frame powder coated gold to go with purple tanks and plastics: i.e. U.W. colors. A Husky bike will be really cool in Seattle.

Just for fun and giggles I connected up the remaining electricals from the engine. Pressed the starter and he cranked!
He still needs the carbs and exhaust. But I think next weekend Phenix WILL BE ALIVE!
I got the itch. Engine in. I had to do the next experiment.
Put in carbs. Connected up exhaust. Connected choke and clutch. Checked all wiring.
Turned the key.....
Sprayed starter fluid in air filter (gas not connected yet)....
Pressed starter button....
crank... crank... crank...
........... PUTT PUTT PUTT PUTT for a couple seconds with the starter fluid which means.......

* Finish drilling holes for the oil cooler brackets
* polish exhaust
* Connect throttle cables
* Replace the clip-ons with the new OEM set or one I refurbished. Depends on whether I want silver or metallic to match the gauge holder.
* Swap speedo with the one that came from the donor bike so the mileage matches the engine mileage.
* Put on gas tank
* Do an oil change
* spit polish everything
* Re-check every bolt
* Take him for a ride
One thing I discovered was taking carbs in and out WITH the airbox on seems easier. One thing on the older frames: the fuel petcock gets in the way of the airbox. Unbolting the petcock so it's moved out of the way really helps. Newer bikes have the petcock positioned better.

Need to balance the carbs. I think I can do the "Hillbilly Method" if pulling one plug and tweaking the balance screw until each side seems to work the same. Later I plan to put in the Buddha pilots on another set of carbs. Got a couple extra sets so I can fiddle with a set and not screw up the working set.
Need to put on airbrush's rear hugger. I can do that now that the Gimbel rear set is on (and German Engineering sometimes makes things a little off or forgets a screw and you have to improvise).
Need to pull the muffler so I can add the brackets for the oil cooler lines. They are supposed to be on the outside to hold the fairing. I will cut off the fairing part and mount them inside the frame so you don't see them/. To get to that spot, the pipes must come off. I'll hit them with Rutland's Stove Polish while off and buff the scratches off of the chrome.
Got to decide on engine bars. Chrome, OEM black or black SW Motec? (Or paint them silver?)
Still want to install the MosFet regulator.

You don't need those in all honesty. Have been without mine forever, and its just dandy, and clean.
I know the oil cooler is on tight. Luckily one hole in the upper frame where the horn WAS mounted was the right place. I drilled and tapped the other hole for the oil cooler.
I want to be sure everything is there and done correctly. A matter of pride for building my first bike from the frame up. Though I just might skip that bracket since there are 2 bolts and the bracket that mounted where the frame parts are bolted together. It can't fall off.
I still have to mount a horn and just thought: what about using the fairing bracket part to mount dual horns? I'll have to check for clearance from the exhaust. I don't want them on the outside. I do have an air horn. If I can figure out where to put that without looking fugley and obnoxious.
Holy crap - I need to remember to call my insurance agent. Didn't need it insured because it was never on the road.

I too want to be around for the first ride if I can. I have a GoPro camera that has bar mounts and can follow along, or mount it on Phenix. :thumb:

Found my tool kit. I bought the thick rubber strap to hold it in. These days they give you a crappy big o-ring to hold in the tool kit. I bought these heavy duty straps for all bikes. They're cheap as it is a generic universal Suzuki part. Just a couple dollars.

Got out the OEM leather gel seat I had stored for a year. I had 2 - one went to centuryghost last year for helping me with some projects on Junior. I think I'll use this seat for a start. I'll make Phenix a really nice naked bike to start with.
Belly pan and headlight cowling later. Belly pan has to be notched out due to the oil cooler lines.
Tank will get buffed out tomorrow. New fuel line will be here tomorrow.
Fork reflectors went on and the front fender. There will be a mud flap by Saturday afternoon.

I know it looks like a TCP. I have a TCP which has the dual headlight rather than the rectangle headlight. However this one has "5 Stars" engraved on the windshield. Don't know everything until I get the TCP back down and out of the box. They seem the same and I'm confused about that.
This one will get painted - maybe for the purple UW Husky bike.
Experimenting with tails. I recall selling the black & silver that matches this tank last summer.
I have the OEM decals to make a custom tail. Until then, I have to go with one of these.

Top right got a heavy dose of 2kMax clear coat tonight (I stunk up my office :flipoff: )
Got the mud guard and horn mounted. Tank got buffed. Tank valve and Roaring Toys gas cap. Making sure no leak from tank valve before installing. Still need that fuel line that should be here tomorrow.(Have some new and used if I need it). Did a "hillbilly carb sync".
Made plans for ordering pizza (my gym trainer owns a really good pizza shop).
Trying to clean up the cave and get things put away.
I hope a lot of riders come over. We can wrench all day. Have pizza. Beers. Ride the Phenix!
Want to put in new plugs tomorrow and do an oil change.
Man, I can't wait to go for a ride.

Holy cow! I checked the picture dates. You're right! Last Saturday when you were over the engine was on the cart. I put it in Sunday and a couple days later it was running with gas.

I HAD to take Phenix for a short ride to get the brake pads to seat, insure things were tight and put in fresh gas. At first he was peeing from the air box peenis type thingy but that stopped. Amazing for the first venture out of the Bike Cave. Other than a slight hanging idle (I think sticky carb - starter spray shows no air leaks; slip the clutch and it goes back down; motor had bad previous owner) all I can say is.........

Phenix got a MosFet regulator tonight. It does seem to improve performance since the DC is more stable. Charges up battery faster.
Ordered the newest Denali fog lights for him and some other trinkets & bling-bling from Twisted Throttle.
Pix will come when the new bling-bling is installed.

Seems Gabby's mount is slightly bent.. Couldn't tell with stock sets, but the Gimbel's really exaggerate it.
Posted somewhere. Here's what I did. Used a long axle bolt to bend it back out. The key here is using the bolt like shown. You are PUSHING in so you do not pull out the frame mounts. While the leverage forced the back of the mount out, it applies pressure so the frame mounts stay flat and pushed in.
You may need to push in with the right hand wile using the left arm to grab the frame for leverage.

Note: The two header pipes are actually changing color about the same. That means both cylinders are running close to the same temperature. If one was hotter, I'd see a difference in the amount of and length of color change of the stainless steel pipes.

I looked. The oil plug is not obstructed.
With an angled socket, it looks like the filter cover can come off. There is enough depth where I think the filter can come out.
I haven't tried an oil change with a V&H. Junior was due for an oil change but hos motor died. So the new engine got fresh oil before we put it on the bike and the V&H back on.
I have the Jardine on mine, its not hard. put a piece of cardboard down and you can get most of the oil to not run on the exhaust. i can also get the oil filter off without pulling the exhaust.

They are newer parts than what we have. I think the most significant difference in these is they politely shut off when over heating or over stressed, rather than just blowing out. Not sure exactly what we have now but I don't think it is MosFet. I know ours blow out and with the new MosFet ones they just keep on playing.
No more expensive than buying a new OEM one so might as well get a better one.

They are more precise and allow more current through.They are FET based instead of shunt based to rectify the voltage,therefore they run cooler and last longer.I have Shindengen FH012AA on all my bikes.They up'ed the voltage on the older bikes enough to add a few accessories.My GS went from 13.4v @ 3500rpm to 14.2v @3500rpm.My V star went from 13.7v @3000rpm to 14.4v @ 3000rpm.Cleaned up some ignition stumble and hesitation on the GS.

There is no real way to make a regulator without one or 3 of those.
I had an idea of using a schottky diodes - bit that in effect is 2 of these overlapped.
I think the old one is also a mosfet, the new one just has a "new and improved" mosfet. Who knows, it has a schottky diode maybe ...

These are both easily accomplished. You put a 7815 in place of a 7814 regulator.
New semi's tend to hit their regulation voltage a little earlier. The old school 7806 would maintain 6v if it had 7.5 volts on the unregulated side. Nowadays 7.2 or less. Putting newer components over the old and higher voltage ones will get it there.
