Hello all, my name is Chris. I've been a long time lurker, I've owned my 1992 GS since 2001. If you want to know the history with this bike keep reading, if you don't give 2 shits that's fine too.
In the year 2000 my older brother bought the bike for I believe $1,200. My brother always loved anything with a engine, especially motorcycles.
So when he was 20 he decided to buy his first street bike, which was the 92 GS. I still remember when he got it, he came and woke me up and said come on, I have something to show you! He opens the gate to the backyard and there she was, in all her beauty. I of course was just as excited as my brother was, so he says come on I'll take ya for a ride, yes! I finally get to ride on a street bike! I was only 16 at the time.
So he takes me on a ride for about an hour, of course we're both loving it. We drive back , he then says go ahead take it around the block. I said no I can't ride this thing! I was scared, but of course it didn't take much convincing. So I hop on and take it around the block a few times, of course with a sh!t eating grin.
About 2 months later my brother overdosed on drugs with "friends", they were staying in a motel, and they left him overnight hoping he would sleep it off, they returned and he wasn't breathing and he was foaming at the mouth. The parmedics were able to revive him but he had severe brain damage. He was still there mentally, but couldn't talk, walk, or eat on his own. He stayed in a nursing home until he passed away in 2004 at the age of 24. My life hasn't been the same without my big brother, I'm 34 now.
I'm sorry this is a novel. So after the initial overdose my Mom gave the GS to a motorcycle shop to try and sell. It sat for many months and never sold. So my Mom and step dad went and got it. So then it kinda became mine. I started to ride it alot, illegally without a motorcycle license. But I loved every minute of it, I felt in a weird way, I owed it to my brother to ride it.
Well on Christmas night 2002 we were getting ready to go to a party, I told my Mom I was going to run down the road and back on the bike and then we could go. A couple weeks prior they re chipped our road, so there was still alot of loose gravel on the sides of the road, so I go down the road, and as I was coming back, the road curves, I was to close to the edge going 65 mph, the rear tire went, and I rolled and skidded with the bike into a ditch. At first I thought I was ok, then I looked at the bike and myself and realized different, no broken bones, but road rash from hell.
My step dad pulled it out of the ditch and put it in our shop. That's where it sat until now, 13 years later! I took the gas tank and carbs off shortly after the accident. So the good news is that it was never exposed to the elements all those years. I guess life, family, work, and money got in the way all those years, but it's time to restore her. It will be a good tribute to my brother, it will help mend a broken heart...a little. So I'll shut up now and start posting pics.
TLDR version, it was my brothers bike, I wrecked it in 2002, he passed away in 2004, time to restore it and pay tribute to my brother.

So you restoring it, or doing a full custom job?
It certainly wont look stock, but im not hacking the frame up or anything.
Just to be clear, that wasn't a knock on anyone who does hack their frame. In fact if I still lived by my family's dairy farm and had access to their welder I probably would. :thumb:
Your gonna have a hard time making it look "not stock" with out cutting the frame and modifying just about every accessory tab on the frame to fit your new goodies.

let's put it this way, you will know it's a gs500, but it won't look like something that rolled off the factory line, if that makes sense :thumb:

I am so sorry to hear about your brother :cry: I have a big brother too (I'm 28, he's 35) and even though we aren't super close, I would be completely heartbroken if anything ever happened to him.
I think this is a wonderful way to keep his memory alive... and it is AWESOME you are saving a 24 year old GS! :laugh: Can't wait to see the progress.

Well here we go. I'm pretty pumped how this turned out. For all who are considering restoring their GS, I would highly recommend powder coating. I've had quite a few things powder coated with various projects I've done, paint simply doesn't hold a candle to powder coating. It's rather inexpensive too, for the quality you are getting. All that you see in the pictures cost me approximately $218. Not bad if you ask me. Here are the results. Powder Coating is definitely the way to go. I got my 91 frame coated last year as part of my restoration, it holds up so much better than paint and the sandblasting was a much better way of getting rid of all the rust my frame had.

Damn. That is clean. Looking great so far. If I'm not mistaken, I believe I have the same ladder rack on my truck. I see the rack posts that go into the box pockets are blown up like a balloon just like mine. I was wondering if that was that way factory or is it what I think it is, water freezing to ice inside the post causing expansion.

Thanks brother, I appreciate it. As for the ladder rack, it actually just rests on the bed, and I bolted it on.

that's what I thought. Why the fire department? Big ovens worry them? Haha
yea my oven is a 3 phase power so it can melt a car if need be lol 1800 degrees max temp. Although it never gets set over 550.
I need to have 5 fire extinguishers and a whole different sprinkler system... so they come in every few months and bug me.

Got the rims back from powder coating today, they turned out great! I was curious if you guys had any recommendations on decent fairly inexpensive tires. That is a good powdercoat job, no doubt.
But you should have looked over all the welds, and ground off the factory weld splatter and zits and where there are gaps in the weld, you should have welded it shut. That would prevent water getting in those gaps and rusting the non powdercoated insides and then drip out.
Anyway good job on it. I did that to my current GS, and have found other issues. Like black powdercoat stains with gas etc etc

I had shinkos on my Hyosung GT250 for about 2 years they were decent for commuting and some twisties but they're not a sports tire. So if you plan on riding it like a sports bike get some grippy tires.

The helmet in my avatar is one of my custom ones I painted up and did a perforated vinyl visor decal to match... it's Corey Taylor's original mask from Slipknot. I also did a Spiderman helmet and am planning on painting maybe one or two more this summer. I love custom helmets... heck I love custom anything, that's why I'm here :D
The wheels look AWESOME!!! I am seriously considering having the wheels for my project car powdercoated if I can afford it. It just seems like the only way to go with wheels and other parts that take abuse!

Sadly no, I suck at taking pictures while doing things like this. I always forget about it while working on the project. So never put together a build thread.
Also, to comment on the powder coat staining, Be careful with all chemicals around the powdercoat. I had a slip up with brake cleaner on one of my fork tubes and messed up the finish on the tube.

brake cleaner is the worst! use electric parts cleaner or soap and water. Never brake cleaner!

Well I've been making some progress, I've started to paint a few things.

Ok so I got my other odds n ends painted up last night. I used the VHT high temp paint, which I'm sure many of you are familiar with, if you are not, check it out, it's a really great product. It says for it to reach its full potential it needs to be heated, of course for a engine that is achieved by running it. So for these parts I baked them in the oven at °200 for 1 hour, this is my kind of baking :thumb:

I hope they're okay, put the wheel on with out the brake caliper and spin it. if there is any resistance you might need new bearings.
I doubt that the bearing would be hurt at 200*. It would take more than that to burn the greese.

I've got the same bar end mirrors, they work great, when they're pointing at the road behind you. You might find however that when you accelerate the air pushes them inwards like mine :( need to find a way to increase the friction on the ball...

You've powdercoated the triple and the bars. The top plate of the dash, the headlight bucket etc should also be done in black, and if the headlight ears are aluminum, they should be polished. Else do em in black too. All black front end looks great. IMHO.

I've started this project, I ordered Chucks side cover(which is awesome). I ordered the blank one, I knew I had something in that space to look cool and also be a way to incorporate something to do with my brother. I went over a few ideas but nothing that I was sold on. Finally I decided with leaves and flowers, these designs are off of my brothers headstone.
Don't gudge, but this is the first time I've carved aluminum, this is the rough in, I've got a long way to make it look really good but this is the starting point.

You should get some case guards so that when the bike ends up on its side in the driveway/garage you don't damage that side cover. It would be a shame to scratch up what you spent so many hours working on.

this. actually speaking of crash guards. why doesn't anyone on here make and sell any? I would If I had a personal welder... maybe next week. :thumb:

First of all thanks for cursing me, lol. Yeah I've thought about that, it is a great possibility that it could end up on its side. Thanks for the kind words and advice :thumb:

probably a 3, it really isn't bad, took a few hours is all. I think the more time consuming thing is putting it all back together.

The tail is usually in 3 pieces, plastics on each side, and a small center piece, also a grab handle. Mine is one solid piece.

I've also taken the top end of the engine off. Seeing how the engine hasn't ran for 13 years or so, I figured I better check things out. All looks well, I'll just replace gaskets valve seals and o-rings and call it good.

Good stuff Mr Fink. How do you do the etching? Dremel with a diamond stone?
And will the engine be getting new Piston rings, circlips, etc? I'm sure you already know, but I just want to mention it to be on the safe side: when you go thru the service manual there are a couple things that need replaced when the engine is apart.

Thanks Rich. Yeah I use either dental burrs or round cutting tools with the Dremel.
As for the engine, yeah I'll also replace the rings and circlips. Anything else you would recommend? I'm no mechanic, so any advice would be great, I do have the service manual though.

But anyways, here's what I recommend for the engine: Use OEM gaskets wherever possible - cheaper aftermarket ones tend to weep oil. The base gasket can't be reused, nor can the head gasket. If not, the tach drive gear is easy to take out while the engine is apart. I saw you mentioned new valve seals (good idea), but I'd spring for new carb boots along with the orings that fit under them. After 13 years, you just don't know what has dried out.....

Some engines have them (GS500 for instance), and some don't. That's why I forgot about them earlier.
Ok, so I've gone through most of the steps with the POR-15 kit, haven't lined it yet though. Let me say this, what a pain in the fuc#in ass! Who ever owned the bike before must of used a tank liner, unless these bikes came with a lined tank, which I've never heard, they did a shaZam! job. I got most of it out, then realized I could see a big chunk still stuck in there, so I had to use a coping saw to pry it out, and then the chunk was so big that it wouldn't fit through the fill hole. I had to put a screw through it and pull it up to the fill hole, then drill it out until it was in enough pieces to pull out.
The amount of rust and old liner I've got to come out is staggering. I have a few dent to pull then I'll do a final acid wash and coat it. Here are a few pics.

Well more updates, I cleaned the engine up, getting ready to give it a fresh coat of paint soon. If you've never cleaned an engine before you might not realize what a pain in the ass it is, I just try to go zen and focus on a little bit at a time, it actually becomes enjoyable. Since you're painting the engine, wouldn't it have been easier to leave all the covers on (oil pan, oil filter, etc), paint over everything, then just strip the paint off the covers once removed? Either way, good work as always Mr Fink.

Thanks Rich. It was a lot of work for sure, but I know the end result so it keeps me going no matter how tedious these things become.

Ok so let's talk about the tail on this thing. Like I've mentioned before, I bought it from steezin, sheesh, I guess over 3 years ago at this point. Whoever started it had good intentions, but it was never quite how I thought it should be. It looks like they had the intention of using small round lights, which wouldn't look bad, but I've decided to take it in a different direction with the cat eye brake light.

Well... I started that thread in the odds and ends section... for people to share random projects all in one place... began to talk about my car but then I kinda got distracted with life in general LOL
I used to have a ton of info and pics up on cardomain years ago but then they switched the format and everything fell to crap.
The folder I have of progress pics on my car is huge... maybe I will someday make a thread for it on here. There's no point in going back to cardomain and this is the only forum I participate in regularly. If nothing else, it would be nice to have the project documented on here in case my laptop dies or something !!

You should protect your files by backing them up. You can get an inexpensive external hard drive and use some software called All Way Sync to keep everything backed up without making a mess of duplicated files.
Oooo that's a good idea!! Right now all I do is keep 3 copies of that folder... one on my laptop, one on a thumb drive I keep with me and one on a thumb drive that doesn't go anywhere really.

I'm excited to watch this progress for you. maybe even one day ill have my own build thread like the big boys.

Sweet man thanks!. I detoured the engine last night. No pics. It was boring. But I'm dropping of the frame tonight after work along with the tail piece for some slight fabrication. I can't weld shoo i have to outsource that part. Will have pics off that once it's done though. Can't wait for updates from your end.

So my next project for this tail, is the light. The light that the cat eye came with is nothing to write home about. I figured I would find a way to use my stock lights. I cut out the piece that the light locks into, and took the light harness apart to use only 1 light.

I've also made progress on the gas tank.
I sanded the tank down with 80 grit. Then used a scotchbrite pad and scuffed it. I then throughly cleaned it with soap and water and a degreaser. Then I started the fun of body work. I got it about 80% done and sent it to my buddy that is a body man. I'll let him get a jump start on it while I finish up with the tail. Hoping to have it all painted by October.

Forgot I hadn't posted anything about the seat. I bought some leather awhile back and finally got around to getting the seat reupholstered. Leather is a bit of a pain to get stretched onto that seat. It needs just a bit more tightened up, but it's looking pretty good.

Ok, let's do another small update. I've really tried to buckle down and make some more decent progress. I'm going to focus on the engine for awhile, once it's done we can finally make some significant progress.

This tail has a lot more work to be done, but I went to my local hardware store and picked up some bolts, washers, and wing nuts, I've always liked how wing nuts looked.

Amazing the difference reupholstering a seat can do. Holy cow that's a lot of filler on the tank, I do not envy you having to get that rubbed back!
Nice work, but please don't leave exposed wing nuts. In fact any exposed fasteners screams "amateur" IMHO. Better to leave a flat top or button head (like the bolts holding on the dash on the stock setup) than a nut exposed.

Now, if exposed fasteners are an after thought, or a way to cut corners I agree 100%. These are planned out, and deliberately placed, that's also why I bought green grade 5 bolts, and brass wing nuts with decorative washers, dress it up ya know. Anyways, to each their own right.

Thanks for the kind words. I guess it's time for another small update. I dropped off my tank and plastics to my friend who is a bodyman/painter by trade. I have a feeling it might be on the bottom of his to do list, but that's ok, I've still got plenty to do.
I'm thinking color wise I'm going to go with a root beer on the sides, and a emerald green on the top of the tank and follow that through to the tail section, with the front fender being green as well. I'm open to suggestions if anyone has any other ideas.

On to the engine, it's been quite the pain in the ass to be honest. It's just such a tedious job to try and get everything clean and free of old paint and grease and who knows what else, but it needs to be done so that's that I guess. I also cleaned up all of the casting lines, I think that's from my OCD of building scale models. It was a pain as well, but it will look good when it's painted. I also have seen this done before and always thought it was cool, drilling holes in the cooling fins. It might not be for everybody, but I like it.

Ok well she's painted, still all sorts of odds and ends to take care of, but it's one step closer right! There's a little bit of a headache I found out about, and I would love ideas and suggestions. I'll have to post better pics soon, but where the rear of the seat meets up with the tail, there's a gap on the under side. I'll have to redo the seat and add foam I guess to make it all match up. This probably isn't making sense. I'm not sure if I like the color combo of the seat and the green anyway. I think I might do it in black. I'm still undecided I guess. Anyways I'll shut my trap and post some pics. I won't bore you with more body work pics.

I'm really not sure about the seat, I know i'll get it figured out, I haven't wanted to mess with things yet. The parts still need a few weeks before they are fully gassed out. Time will tell. Thanks again for always watching Rich. :cheers:

How did you get the brake lever to fit properly? Did you modify it? I purchased the same set of levers but the front brake lever was too wide to slide in to there you bolt it in. Great project....

Yea I already contacted them and they refunded me half my money since the clutch lever worked fine. I am just going to have to modify the brake lever, thanks for the replies.
I ran into the same issue, but didn't catch it until after the return period, so the seller never responded to my inquiry. Luckily, the ones they sent (which were labeled as fitting a gs500) WILL fit the SV, so it's not a total loss. just have to find a reputable source for GS levers.
With the help from my brother in law I finally have the engine in. Still many things to do, but it feels good to have it this far.

I've had the best luck with "Large Thumbnail" but it could be different for you. The green arrow is pointing to the link you click to copy and paste into a reply or thread here on the forum. Super easy once I figured it out lol! And I'm letting my Mom's new one-eyed kitten Uno make an appearance here cuz he is such a darling :-* But I made sure it wasn't a massive photo cuz this is your thread... Yes! I figured out how to post images off Imgur! Thanks again for the help. So, a bit of an update. I'm slowly but surely chipping away at progress on this thing. I still have a long list of small things to do, but my long list of big things to do is considerably smaller. All the wiring is sorted out and ran to its correct position. I'll take this winter to accumulate the rest of the things I need, then come spring I'll see if I can make her come alive.

A bit more of an update. I have my pegs on and figured out. I had a look at ShowBiz' thread and saw how she did it. I thought that looked like a great way to solve the problem of aftermarket pegs on these bikes.
I decided on two different styles of pegs, I originally bought the small ones for all pegs, but quickly realized they seemed to small for my liking. So I ordered the bigger round style ones. They provide more room which I like. I figured I'll rarely have a passenger so the smaller pegs will work fine for the rear.
I also got the exhaust painted and wrapped in exhaust wrap. I know, I know, it will probably rust, but I'm a sucker for how it looks, I've always liked it.
I also got the gas cap finished up.
I'm still slowing accumulating things I need, but I finally see the light at the end of the tunnel with this thing. Anyways, thanks for following along with me, here are the pics.

Well guys and gals, it's been awhile. I think winter where I am is mostly done with. It actually hasn't been bad this year, compared to last.
Iv'e continued to make good progress. Iv'e rounded up about everything I have been in need of. I got new valve shims and have those installed, so I was finally able to button the engine up.
I installed new cables, mine were on the edge of being OK but close to needing replaced. I figured I might as well get new ones. Glad I did. I also sprayed some under coating on the backside of my front fender and rear plastics, I need to do the tank next.
Brakes are all hooked up. The front brake was a breeze to bleed. The rear brake gave me problems. I finally got annoyed and unhooked the reservoir hose and got brake fluid on my master cylinder that I painted. I should of known better than to paint it anyways.
I decided to strip it and order new internal parts for it while I figured out what to do with it.
I finally decided to engrave the phrase "keep on keepin' on".
Over the years since my brothers passing my Mom and I have said that to each other, It's also a good song, and Joe Dirt said it....haha! It's now installed and bled.
I ordered a battery about 3 years ago when I started to accumulate things. I neglected to keep it charged every few months. It's a sealed AGM battery and it will no longer hold a charge. Shame on me for neglecting it. I ordered a new one and it should be here this coming week. Once I get it I will be able to fire the beast up. I'm excited to finally be at this stage with things.

For those of you that have followed this thread know about the meaning and importance of this motorcycle to me, as it was my brothers bike. He passed away in 2004. My ultimate goal was to be able to ride it to his grave and get a picture of his headstone with the bike. Yesterday that dream finally became reality. I took apart the bike in 2012, finally started working on it in 2014, and here we are now. It felt surreal to have finally accomplish the goal I set out to fulfill. I hope I've done right by my brother. I've tried to honor him and his memory in the best way I could.

Thank you, I appreciate it. It was a lot of work, and took a long time, but it was all worth it.

Thank you Biz. I appreciate it. I wasn't sure at times if I would ever finish it, it seemed so long at times. It was definitely a passion project. I just kept reminding myself why I was doing it. :cheers:

Just going through all the pics in this thread now. Wow, that turned out nice. Love all the little decorative bits and carvings and even the little jigsaw piece in the tail light. What a special bike. Wish I had the skill to make one half as nice.
