Why does the pipe change diameter right under the brake lever ... I thought it was further forward on the 04 ... or is it some optical illusion ...

That's not how mine looks. Did you bend the flange? Or pop a dimple in it? The brake lever looks closer than it is on mine, like it's twisted inwards.

Ok someone go and check their bike ... preferably an 04 - ... in the un braked position ... does the rear brake lever hit the under side of the foot peg fitting ... I remember mine as hitting that ... which might expain rclz's troubles.

Heated it up with a torch and smacked it with a wrench.

Your brake levers are lower than mine ... mine is way up by the foot peg ... hits it ...
