Thinking i'll use POR-15. I read 10 or so diferent posts on this site about it and they all say different stuff :icon_confused: Anyone wanna set the record straight with any tips on this permanent process?

POR-15 is THE BEST.  Hands down.  No discussion.  I've done around 30 tanks with the stuff and have always gotten stupendous results.  It's far more durable than Kreem and the Autozone stuff.  It's easy to do, too.

How much do i need (budha said 8oz in one thread)? Where can i get it besides website (checked autozone and walmart)? And what can i use before hand to get the rust out (guy at autozone said i shouldn't use rusteco with fuel tank, but also he didn't seem to know much about motorcycles so...)?

I have seen and done 1-2 bad POR jobs. Trust me, its possible to screw it up. Easy.
Main thing, tank has to be dry and the other bit of instruction you nearly cannot ever ever ever follow is ... put the POR 15 in slosh ot a few mins and drain it. You cannot ever do that 100% on any tank, GS tank holds over 1/2 pint easy, some tanks hold over 2 qt's.
A GS tank is doable in that 8oz size ... just get the tank 100% dry. Just wait till summer ... it has to be dry dry dry.
Cool.

Yeah, prep is a big thing, and the inside of the take does have to be bone dry.  I use a hair dryer with the heater bypassed to run air through my tanks for a few hours prior to putting on the final touches.

i'm about to do this por-15 for my tank.

so what did you guys use to seal the tank?

buddha mentioned inner tubes. someone else said big cork. i was thinking i could use a piece of inner tube and machine a piece of aluminum to the size of the valve and put through holes.

also how did you prevent the por from getting in the threads for the fuel valve, also from blocking the valve port. cut it out after?

Probably too late but for future searches the best ways to deal with the holes is as follows:

Bolt holes...put a bolt in them.  You'll need to do this or get a tap to clean the threads later.  Using a tap is the best way to go about it and, quite frankly, you should have one anyway if you're at the level of being willing to treat your own tank.  If you do use a bolt in the threads, though, be sure to remove it after the tank as sat, coated, for about 15 minutes...otherwise you'll never get them out.

For the filler/fuel level/pump/petcock/etc holes...get some aluminum foil and some Vaseline.  Fold a piece of foil just big enough to cover your hole, slather it up with Vaseline, then scotch tape it over your hole.  Why?  Aluminum foil will hole up to the wet, the epoxy will not wick the vaseline off the foil, and you won't waste any of your epoxy coating things that don't need to be coated...like your hole plugs.
