about 1 1/4"  or 30 mm which ever is closer to the outside diameter of the spring without going more than 3 mm over,

I went and used a Schedule 40 end cap made for 1/2 inch pipe. Worked like a charm.

1/2" drive socket wrench (no socket on it) to get the tops off. allen wrenches (6mm or 8mm maybe?) to get handlebars off. I think thats it.

Joel - since you've got an 04F (like me) the fork cap bolt can't be removed with a 1/2" socket.  It requires the right size socket for removal, unlike the older bikes.  I can't remember the size, but I'll try to find out and edit the post.  That's the only difference from the instructions listed on Pantablo's site : http://pantablo500.tripod.com.

Joel/Frost - I went over to Rona/Lansing to pick up the PVC end cap.  Unfortunately they don't carry a schedule 40 end cap for a 1/2" pipe.  Instead, I walked over to the next isle, which has central AC pipes (also PVC), and picked up a 1x3/4" bushing.  It did the trick.  One end is open, and the other is slightly closed.  I put the slightly closed side against the fork cap, and the open side against the washer/springs.  Works like a charm!

A couple of notes.  Having two work on this will make it MUCH easier.  First, when you remove the bolt, be careful.. it has a tendency to fly off unless you're gripping it well as you losen.  I learned the hard way.  Secondly, putting it back in is a real pain.  You'll need to press down quite hard (perhaps one of you can do this, as the other tightens) to have it catch the very FINE threads.  But don't force it too hard, or you'll strip the threads.

Let me know if you have any questions.  I'm in Markham/Unionville, so not too far.  Unfortunately I'm in the office tomorrow so I won't be able to help out.  However, I'm hoping we can all get together during the summer for a ride.

Good luck!

also, very important-only do ONE at a time. Otherwise you will have problems...
